ing the amount of steel racking needed. Nature’s Best requires seven fewer oper-ators and lift trucks, which is expected to save the company $2 million in labor over the next five years.

As one of the largest privately owned wholesale distributors of natural and organic products in

the United States, Nature’s Best deliv-ers grocery, refrigerated, frozen, bulk, supplements, personal care, herbs, medicinal and pet products to retailers throughout the Western, Central and Southern regions of the United States, as well as Hawaii, Alaska and Asia.

Threatened with a costly ware-house expansion to house its grow-ing business, the company sought to accommodate more SKUs without increasing its footprint or compro-mising throughput. After deploying new lift trucks including a multi-level order selector, the company added 33% to 45% more pick positions and decreased operating costs by 25%.

The lift truck uses an elevating plat-form to enable picking at heights of 120 inches. The strategy placed slow-er-moving SKUs above faster-mov-ing items, allowing more frequently picked items to be in the most acces-sible locations. Brian McCarthy, senior vice president of operations at Nature’s Best, says the solution creates a one-touch system for the 6- to 10-foot pick zone while consolidating and elevating slow-movers. The system now achieves the new productivity goal of 144 cases per hour.

“Most conventional pallet trucks would only allow us to slot from con-

crete to 6 feet,” McCarthy says. “We have nearly doubled the accessible space in our cooler and freezer areas.”

Operators now pick from mul-tiple levels and often build the entire order within the same aisle, eliminat-ing unnecessary product touches and travel time. To date, the facility has decreased operating costs by 25% and saved more than $500,000 by minimiz-

New electric fleet and rapid chargers cut energy, maintenance and labor costsEquipment standardization improves productivity amid consolidation of three facilities.

Empire Merchants North (EMN) is the only major locally owned wine and liquor distributorship

in upstate New York. Born out of a 2007 merger, the company now employs 623 associates and distributes about 5 mil-lion cases per year. A new lift truck fleet helped ensure a smooth transition while improving costs and productivity.

When the company decided to con-solidate three facilities under one roof in Coxsackie, N.Y., the new building included 22,000 square feet of office space, 15,000 square feet of merchan-dising space, and a 220,000-square-foot warehouse and distribution cen-ter. As the EMN team planned for the new facility, it sought to create an effi-cient distribution center floor and fleet plan.

“Lift trucks play a vital role in our tracking system,” says Tony Amalfitano, director of operations at EMN. “If they’re not running, we can’t get goods in or out, so everything we do is dependent on our equipment and the ability to move freight within the building.”

Following the success of a trial run, the company set about replac-ing all existing propane trucks with a fully electric fleet to reduce fuel costs. On-site training and support helped ease the transition to stand-up lift trucks for warehouse staff, many of which had spent the previous 20 years

using sit-down equipment. The training also helped familiar-ize operators with the express charging system.

“The AC technology and its rapid-charging system is really incredi-ble,” Amalfitano says. “We’ve got batter-ies going strong that have been in these machines since 2007. Getting a reliable fleet that saved quite a bit of money in the process, reduced fuel costs and eliminated downtime to change pro-pane tanks was a great move.”

The warehouse now performs the

same amount of work with fewer lift trucks. A comprehensive labor and repair agreement has reduced mainte-nance costs by 8%. Between the facili-ties, EMN has seen an annual savings of more than $70,000 across the fleet.

Gazaway Lumber Co. in Paragould, Ark., is a top five dealer in the nation for Pratt &

Lambert paints, a member of the Ace Hardware cooperative, and a major supplier for the region’s contractors. A new powered lift helps employees handle 5-gallon paint pails with signifi-cantly reduced back strain.

Debbie Bailley, a paint specialist in charge of loading 5-gallon paint pails onto pallets, says that before the

powered lifter/transporter, she used a dolly and spent hours bending, lift-ing, carrying the 50-pound pails and arranging them in multiple layers on a pallet. Although the dolly made trans-port easier, the worker still had to lift every pail to load and unload it, all too often coping with fatigue and injuries over time.

ing from the ground level to an under pail clearance of 35 inches for loading onto tinters, shakers, counter tops and customer vehicles. It can handle loads of up to three pails at a time. As a transporter, Bailley has found that the lift transi-tions easily from the ware-house to the sales floor and even the parking lot. She often uses it to follow cus-tomers out to their vehicles to assist with loading.

“I love it. Now I can work until I’m 90,” says Bailley, who has worked at the store for 21 years. “It

has helped my back immensely. It sure beats lifting and car-rying pails by hand.”

Bailley adds that her colleagues regularly ask if they can borrow the lift when she doesn’t need it in the paint depart-ment since it works well for case-packed goods. A hinged metal platform flips down over the yoke, providing a flat sur-face for all types of loads. The unit requires no more room to operate than a standard two-wheel hand truck. It functions well in narrow aisles and can easily navigate tight corners.

Continental/Midland produces fasteners for manufac-turing applications, including automotive, household appliances and a variety of other applications. Located

in Park Forest, Ill., its 100,000-square-foot warehouse uses forklifts over multiple shifts, six days a week. The company deployed a new forklift enabling faster order picking and com-patibility with narrow aisle applications.

reduced productivity and the increased risk of han-dling damage.

Three new very narrow aisle turret stockpickers fea-ture three-wheel design, high visibility and an ergonomic seat with swivel, backrest and cushioned armrests. The equipment increased produc-tivity by allowing operators to touch the product only once and move product twice as fast.

“Our biggest concern was how narrow our aisles were. We wanted to make sure the equipment would be able to deal with our small space,” says Ken Breiner, warehouse manager. “We found the right product to fit our small space, and being able to pivot large pieces of equip-ment to get our freight down

and ready for market has been huge.”Breiner adds that the operators appreciate the comfort in

tight spaces, whereas previously “they had to turn their heads each time and look 25 feet in the air to see what they were moving. We have grown as a business to around $50 million in sales and through that growth we have not had to add addi-tional personnel because of the use of this equipment.”

and maintenance to be completed quickly,” says Angel Donas, president and CEO of Southeastern Intermodal Industries. “Sometimes we have 50 to 80 trucks coming in with big con-tainers, and if time passes and we are unable to serve them, it costs us—both in productivity and fees.”

The new empty container handler includes ergonomic fea-tures in the cab and controls, as well as improved visibility. Donas says these features have increased productivity, but he is even more impressed with the reduced downtime as a result of increased serviceability and parts availability.

“The downtime on this machine is almost zero,” he says. “It is very, very rare that I need a service mechanic to do some-thing other than maintenance on the machines. If we do need a part, we have it the next day. There’s no way a truck is going to be down for more than two days, which is an improvement over other dealers and saves us money.”

The company has standardized around the supplier’s equip-ment, purchasing about 50 lift trucks over 20 years with capaci-ties ranging from 6,000 to 100,000 pounds.

Polymer barriers deflect skepticismTest installation stands up to months of abuse with no maintenance costs.

Health care giant Kimberly-Clark operates a site in Flint, North Wales, that had been experienc-

ing persistent problems with its lift trucks impacting a particular section of steel bar-rier. After successfully replacing it with a flexible engineered polymer, the company has installed the same product in facilities worldwide.

When impacted, steel barriers dam-aged the lift truck and the floor, ripping fixtures and fittings out of the concrete. The company was forced to replace the same barrier repeatedly, incurring large costs over a sustained period.

The new barriers are able to absorb, control and dissipate impacts by accounting for the energy carried by the forklift as well as the height and angle of impacts.

“I have to admit we were extremely skeptical, but we were willing to offer them a trial. I expected it would be ripped up by the forklift in a week,” says safety technician Stewart Leary. “I don’t think anyone believed it would stand up to the test or fare any better than the system we had in place previously.”

Five months later, the barrier is still intact and functioning. “It more than did the job,” Stewart said, “and it was the catalyst to review the site and start replacing all steel barriers. The resil-ience of the material and its ability to

“We increased order completeness and accuracy while reducing breakage,” says Richard Gay, RNDC’s Virginia director of operations. “The system has effectively ended warehouse over-time, reducing hours worked by 20%. Accuracy has improved with scan-ner read rates consistently exceeding 99.5%. The system has a solid base upon which we can support future growth.”

Republic National Distributing Company (RNDC) is the second-largest distributor of

wine and spirits in the United States. When the company built a new 305,000-square-foot distribution cen-ter, it aimed to meet the requirements of its fast-growing customer and sup-plier base while accommodating long-term growth.

RNDC distributes more than three million cases of wine per year in Virginia. Located in the town of Ashland, Va., this facility processes one of the largest percentages of bot-tles (broken case and splits) relative to the other RNDC facilities.

To meet the desired throughput rates, RNDC deployed state-of-the-industry conveyors and sortation equipment, including zero-pressure accumulation conveyor and a sliding shoe sorter with “soft touch” divert. Several spiral conveyors were used to save space.

The design optimized the configu-ration of the forward pick areas to balance picking labor and minimize outside picks. The bottle room, where individual bottles are picked, has a unique express and local line approach with conveyor lines sized and routed accordingly. This balances produc-tion flow and eliminates unnecessary touches.

This facility uses voice picking and the collective bottle room team can exceed 600 bottles per hour, per person. An integrated carton erector

and automatic print-and-apply sys-tem feeds the bottle room with empty and ready cases in the appropriate sequence.

The warehouse control system (WCS) integrates with RNDC’s ware-house management system (WMS) and slotting software, which directs real-time operations within the dis-tribution center. The WCS maximizes system throughput and performance by optimizing wave picking through loading, including mis-pick detection for accurate loading and a state-of-the-art camera system for enhanced security.

Custom parts manufacturer increases precision and profitability with collaborative robots.

A leader in custom manufactur-ing for outdoor power equip-ment, Standby Screw Machine

Products is a third-generation com-pany founded in 1939. To reduce the costs of repetitive tasks, the company deployed collaborative robots that are still flexible enough to quickly adapt to new parts and products.

In Standby Screw’s Berea, Ohio, factory, a robotic cell produces more than one million parts per year, clean-ing and packaging cylindrical gears used in lawnmowers. One collab-orative, two-armed robot is fed parts from a traditional caged industrial robot, and, using both arms, moves the parts into a slot to clean the machine oil before placing the parts into two boxes.

“Our customers want a quality part, at a competitive price, delivered on time, and the robots are integral to that goal,” says Drew Rabkewych, sales man-ager at Standby Screw. “We’ve increased efficiency in two critical lines and can now leverage our staff in more com-plex roles throughout the factory. We see these robots as a major competitive advantage in our industry.”

A second robot tends a milling machine, using two arms to pick up pivot rods designed for snow blow-ers out of a feeding unit and placing them into the machine to cut a flat end on the rod. Using both arms, the robot can handle multiple parts at a time, package directly on the factory floor, and work overnight as needed. Launched in a garage in 2003, BAX-shop.nl now supplies a product range of more than

34,000 SKUs related to lighting, sound, musical instruments, produc-tion equipment and DJ gear. After a period of extreme growth put the company’s logistics process under sub-stantial pressure, an extensive automa-tion project helped accommodate the growth while continuing to guarantee fast delivery.

Of the 34,000 SKUs, around 95% are directly available from stock. On peak days in 2014, more than 6,500 orders were dispatched from the ware-house in Goes, Netherlands.

“It was becoming more and more difficult to pick the growing number of orders efficiently,” says co-founder Jochanan Bax, who said the company also needed to position itself for glob-

al growth. BAX-shop.nl has recently opened Web stores and offices in Germany and France. The UK, Italy, Spain and Sweden will follow in 2016, and orders for all countries will be shipped from the Goes DC.

Every morning, the 70-meter-long sorter, with a total of 130 chutes and a maximum capacity of 5,000 units per hour, is used to process the incoming goods. Items are scanned and fed in at three feeding stations from where they are automatically sorted according to their storage location. “The sorter has made our inbound process consider-ably less labor-intensive, generating savings of up to 40%,” Bax says.

An automotive parts integrator had been using an automatic guided vehicle (AGV) system for inter-

nal materials handling. Within the exist-ing traffic control system, the company deployed high-capacity AGVs for trans-port between neighboring facilities.

The plant is located next to an OEM assembly plant to enable just-in-time (JIT) delivery. A new application with larger and heavier trailers presented some delivery challenges. The two facili-ties are connected by a delivery tunnel so intermodal transportation was not an issue. However, floor space constraints in the supplier facility made it so the existing AGV units did not have suffi-cient capacity.

Taking advantage of the existing traffic control system, four new AGVs

can carry 2,000 pounds each. Each unit tugs two steel platform carts that have first-in/first-out (FIFO) racks, built using the supplier’s pipe and joint sys-tem. Once in tow, each cart is loaded with pre-ordered parts from the auto plant then delivered on a JIT basis. An

AGV with carts travels a 300-foot loop, making three stops for parts load-ing before traveling an additional 200 feet for cart drop off at the tunnel.

The new AGVs have a reversing feature that allows the AGV to spin, back up to a cart and engage the cus-tom hitch. A proximity sen-sor in the hitch mechanism verifies positioning. The AGV follows a magnetic tape guide path. However, a

unique feature allows it to reverse, rotate in place, or travel limited distances off its guide path as needed.

Since the plant operates 24/7, it also uses an optional opportunity charg-ing system that eliminates the need for battery changing after each shift. This feature maintains the battery charge level without human intervention.

the system then supports the processing of outbound goods. The facility can now handle up to 250 orders in a single run, compared with a maximum of 24 orders per batch previously. Thanks in part to the dramatic reduction in walking and

picking times, the total ROI was less than 18 months.

corks per minute in three daily shifts. Having evaluated automation for orga-nized, reliable material flow systems, the company has selected automatic guided vehicles (AGVs) in support of structured production processes.

Each machine currently produces between 3,000 and 5,000 crown corks per minute. The AGV system conveys empty and full cages, bins and cartons to their process points. Each cage or bin takes between 330,000 and 370,000 corks, meaning each AGV can collect up to a ton of materials from the filling system. From there, they are taken to a newly installed central station where items are checked, hygienically sealed and labeled. The AGVs then take the containers to the adjacent warehouse.

Agricola San Clemente, a pro-ducer of Chilean fresh fruit and juices, operates facilities all

over Chile that process apples, grapes, cherries, tangerines and avocados for sale in the United States, Europe, Asia, Canada and Latin America. The com-pany recently upgraded its production facility in Renaico, Chile, with a con-veyor belt curve enabling improved productivity in much less space.

A beverage manufacturer in the Midwest was looking for an upgrade to its bottle-packaging

conveyor system that would save operat-ing costs in the long term. After install-ing roller upgrades at the beverage plant, including chains designed for high loads and speeds, the company improved uptime and reduced packaging costs.

The plant was using four live roller conveyors to move packaged product to a merge table, where bottles went through a shrink-wrap tunnel. Next, bottles were conveyed on two lines of rollers to a palletizer. These live roller conveyors required a belt to drive the rollers and move the product, but the belts broke once a month. This prevent-

ed product from reaching the palletizer for final preparation and shipment.

The plant’s new conveyor includes both straight and curved chain, sup-port brackets, wear strips and a unique drive shaft support module. Cost sav-ings extend beyond downtime reduc-tion. Prior to the upgrade, bottles needed cardboard sheets to “ride on.” The new system did away with this requirement and created the primary cost savings for the project.

Cardinal Glass Industries recently expanded its insu-lated glass window operation

in Waxahachie, Texas, to increase its production capacity. The project also

aimed to improve quality by treat-ing window channels before they are transported to the second floor for assembly. The company installed a highly customized vertical recipro-

cating conveyor (VRC) that could handle 24-foot items.

Prior to the plant expansion, a forklift with a 17-foot extension lifted the channels to the sec-ond level. Though some-what cumbersome, the process was sufficient to lift the unfilled channels. With the new plan to fill the channels prior to transport to the second floor, the company sought a safer, more secure lifting method.

A major automotive manufacturer wanted to minimize manual traffic in its aisles. After deploying automatic guided carts (AGCs), the customer also improved

the overall material flow, optimized order management and reduced risk of damage.

The company wanted to move its carts of shocks and trim parts within the plant, but not use lift trucks. A series of AGC tuggers now reliably carry the loads at a reduced cost. One system consists of one tape-guided jack pin tug-ger AGC that transports three of the carts throughout the layout. There is a turnaround and a workstation at each end of the guide path.

The system also includes another system with a dedi-cated AGC to pick up shocks from the unloading docks to the shock picking area. This design provides an expandable platform that meets current and future assembly needs. The AGCs use a magnetic tape navigation technology and controls platforms.

“Some of the most important benefits of this system have been the reduced walking time and overall reduction in manual tasks,” says the facility’s plant engineer. “Our biggest concern at the outset was the possibility of a col-lision with a lift truck. Once the drivers became familiar with the carts’ safety features and accustomed to having them around, we’ve had no problems.”

The project was completed with minimal disruptions and created a platform designed for future expansion. The solution enabled the company to keep its retail prices stable and margins higher. The company is now evaluating other areas in its operation where automated solutions might be deployed.

ping equipment were unreliable and not easily adaptable. The company planned to increase palletizing speed to match an increased bagging rate. It also needed a reliable palletizing and packaging platform with minimal maintenance requirements.

“We wanted better pallet stack quality and a pallet packaging system with very high uptimes,” says Mike Carlson, Bay State’s plant manager. “With the old lines, we were operating

boxes with 2,000 reusable plastic totes. As a result, the farm saved more than $14,000 annually in packaging costs and reduced labor costs.

For years, the grower used waxed cardboard boxes for produce distribution. The boxes could be reused four or five times, but wax rendered the boxes non-recyclable and non-compostable. A suitable alternative needed to withstand expo-sure to summer sun, winter rain, temperatures between 40°F and 120°F and shipping distances of 150 miles.

The farm purchased 2,000 reusable totes with ventilation holes and attached lids, each measuring 19.9 x 11.6 x 7.5 inches. Employees pick and wash the produce, and then pack a combina-tion of items in the totes. The totes are stacked onto pallets and then stored for a few hours in a cooler, or loaded directly onto a truck for delivery. Members bring reusable bags to the drop-off sites to col-lect their produce, and the totes are returned to the farm.

By switching to reusables, the farm is saving $14,161 per year in waxed cardboard box purchases. The farm also saw labor savings since boxes had to be formed and stacked every

morning, and lined with paper that required an additional person on the filling line. The new totes are ready to use without assembly. Switching from waxed cardboard boxes to reusable totes also eliminates 6.54 tons of cardboard waste and reduces greenhouse gas emission by 34.1 tons.

“These savings will continue every year, as long as the boxes last, and we expect that will be 10 or 15 years at least,” says Judith Redmond, co-owner of Full Belly Farm. “Also, the price of cardboard boxes continues to go up. So our totes will become more and more valuable over time. The total dollar savings will be at least 10 times the number that we save in one year.”

at about 45% efficiency. With the new line, we’re producing 45,000 units a week in 55 to 58 hours, giving us close to 75% efficiency.”

The new line, which replaced two older lines, packages 25-, 50- and 100-pound bags of flour. Bagging rates range from 1,000 to 1,800 units per hour, with variations capable of han-dling 5,000 units per hour. And, the system supports a variety of bag and pallet sizes.

“If our customers need to stack pal-lets three or four high, they know they can do it with our product, because nearly every stack we put out is per-

fect,” Carlson says. “Best of all, we installed the packaging line in 19 days. The stretch hood system was designed around two modules that were brought in and assembled in one day.”

The stretch wrap system can pro-cess up to 115 pallets per hour, help-ing the plant increase production by nearly 30%. Film rolls are replaced once a week, and Bay State no longer needs to store chipboard for covering pallet tops.

DB Schenker, the transportation and logistics arm of Deutsche Bahn and world’s second-largest freight for-warding provider, employs 95,000 people across 130

countries in 2,000 locations. Its largest and most active U.S. location, Chicago, recently installed a semi-automated system using an engineered wrap to boost productivity and product protection.

DB Schenker’s Chicago branch handles product from around the world, from retail and raw material to medical sup-plies. Most products arriving from the Far East arrive in loose bundles that are made into unique loads—50 to 150 per day—stretch-wrapped and shipped on a skid for delivery.

“The need for wrapping has always existed,” says Joe LaPorta, special projects/procurement super-visor for DB Schenker. “We simply discovered a more efficient and cost-effective way of doing it.”

Two new semi-automated stretch wrappers can be used by hand or machine. The puncture-resistant film is as much as 30% stronger than other pre-stretch films of equal weight. Rolls are 50% lighter than conventional 70-gauge film rolls and are easier to maneuver.

hemmed edges ensure the film won’t break or tear if the roll is dropped or falls. In fact, the supplier guarantees all customers will use the entire roll without breaking or snagging. Another feature eliminates the need to pull and stretch the film while wrapping, since the film will continue to contract around the load.

A turntable pallet wrapper can wrap 20 loads per hour with a 90-inch wrapping height and 65-inch diameter. It also features an adjustable wrap pattern and 4,400-pound capacity.

“Before we bought film and machines from separate ven-dors,” LaPorta says. “The program uses really solid products and we have had no breakdowns on the machine or issues with the film.”

Quality Tech Services (QTS), a pro-vider of medical device packaging and outsourcing solutions, was

growing and recognized its manual data entry processes could result in labeling errors. It also faced a deadline for com-pliance with the with the FDA’s unique device identification (UDI) rules. Previously, pickers manually stacked empty pallets seven high, and lift truck drivers often had to dismount to rework those stacks to be sure they would remain stable and not get caught on racking. The company had previously consid-ered reconfiguring the entire pick mod-ule to support another method, but the new device is mounted in 200 empty pallet return lanes on the existing pal-let flow rails. Accommodating seven empty pallets per load, it requires no external source of energy like electric-

ity or compressed air. The device’s ergonom-ic lifting method has reduced worker fatigue and risks of musculo-skeletal disorders. The company also reports a significant time sav-ings of as much as four minutes for each stack. Based on time savings alone, the return on investment is approxi-mately 15 months.

“There is an ergo-nomic benefit to the picker, reduced time for them to build the perfect stack and reduced time for the forklift operator to pull the stack down,” says a manager at the facility. “No one will have to worry about twisted or bad stacks getting hung up on the rack frames, eliminating a pos-sible risk or tie-off requirement. The Danish town of Esberg is home to NiceHair.dk, an online retailer of hair products, cosmet-

ics and accessories for women. Started as a home business in 2008, the com-pany has enjoyed steady double-digit growth rates and now distributes 10,000 different brand name products with a staff of 40 people. The company now uses vertical carousels to manage 70,000 SKUs in 388 square feet.

“We wanted to simplify our process-es,” says Lasse Bendixen Andersen, part-ner. “Our criteria were to speed up order picking, save storage space and create more ergonomic workspaces.”

The new automated vertical car-ousels have consolidated around 80% of the company’s SKUs into six units supported by software-assisted stor-age strategies such as “put-to-fill.” New SKUs are stored in places where similar SKUs are already stored, and the system easily manages a 2% order return rate. If something is sent back, it is returned to the vertical carousels.

The facility’s warehouse management system (WMS) directs the order picking process. The carousels operate on the goods-to-person principle, rotating to deliver all items directly to the operator. Integrating the vertical carousel with WMS software forces carousel to rotate to the shortest path to the access open-ing at all times.

The Southern Wine and Spirits (SWS) facility in Puyallup, Wash., is a 350,000-square-foot

distribution center delivering wine and spirits to liquor stores, grocery chains and restaurants throughout the state. Shortly after the facility opened,

Washington voters approved the priva-tization of the distribution and sale of distilled spirits. After the law change, SWS redesigned its facility with auto-mation to enter the spirits market and quickly increase capacity.

With goals of expansion and effi-ciency in mind, the final system included four pick modules: one split case and three full case pick modules.

From the pick modules, orders are conveyed to a central merge and released based on their route.

Smith says the team evaluated four different high-bay lighting solu-tions: T5 HO fluorescent, simple LED fixture, LED fixture with stan-dard motion sensors, and the intelli-

reduced fixture count by 30% from the original lighting design.

The new solution offers fully inte-grated occupancy and daylight sens-ing, scheduling and dimming capabili-ties, advanced controls for nighttime lighting profiles, and the ability to leverage natural light from skylights.

“It is very intuitive and lets you easily change lighting outputs, sched-ules and reports,” Smith says. “We have 45 skylights across the distri-bution center, so having the fixtures adjust automatically to the amount of natural light coming through is a huge advantage.”

“We were in a key position to take up some of that business,” says Jesse Perez, night manager at Southern Wine & Spirits of Washington. “We were only a wine distributor before, so our business was going to more than double. That meant the old ways of picking orders manually was not going to work, so the company decided to go full automation.”

The city of Marshalltown, Iowa, needed an alternative solution for the city’s equipment storage needs. The city was renting multiple buildings in the area, so equipment

was hard to locate throughout the city and was very difficult to manage. After installing two fabric structures, the city improved storage capacity and organization while cutting costs.

The city wanted a building that would serve as a central-ized location to keep all of its equipment together and also provide a more cost-effective solution for their needs. The city researched and proposed various types of buildings to be approved for the project. After considering traditional wood and steel structures, it was clear that a fabric struc-ture was the best option.

“The city needed an economical building that would also provide the large amount of space required,” says Martin Miille of Story Construction, which the city hired to find alternatives to its previous storage network. “The new truss arch buildings offer high clearances that make them ideal solution for this application; the extended headroom allows big equipment to move materials inside the buildings or simply be stored there.”

George J. Falter Co. distributes a variety of products to small stores, including candy, cigarettes

and food items. To store a significant number of SKUs and support broken-case picking, the company installed a mezzanine with carton flow racking.

In 2011, an inefficient and cumber-some pick line in an existing mezza-nine area was undersized, in disrepair and slowing workers down at the com-pany’s Baltimore facility.

“Our old system had lanes with plastic wheel tracks that would get busted up, and product would fall through or get hung up,” explains Frank Falter, CEO of George J. Falter Co. “Plus, the layout of the area made it tough for employees to reach prod-ucts easily and safely.”

In the first phase of the mezza-nine project, the team focused on the upper level, the pick point for grocery products and dry goods before they are conveyed downstairs. “We had a combination of fast- and slow-moving products on top of the mezzanine,” Falter says. “We now have two sides of roller rack with flow rack flank-ing both sides of the stand-alone wire shelving for slower movers.”

The team then created a pick line under the mezzanine deck. “It’s cooler there, which is great for chocolate, and we figured we could model the flow upstairs to optimize the space under the deck,” Falter says.

Third-party logistics firm ES3 operates a 1.5 million-square-foot warehouse in York, Pa., that is one

of the largest automated multi-manu-facturer food warehouses in the world. Serving more than 60 manufacturers, the facility sees 1,000 trucks in and out each day. When keeping dust and dirt away from product became a major opera-tional issue and expense, the company installed an air-cleaning system.

Weekly audits in the pallet resorting area, which is located near product stor-age, had shown a significant amount of

dust, both airborne and on flat surfaces. ES3 needed a solution to create a healthier environment for employees while keeping the building food-safe and inspection-ready.

“The dust was causing numerous prob-lems,” says Mark Franke, vice president of automation engineering and maintenance for C&S Wholesale Grocers, parent com-pany of ES3. “We installed barriers to address the high haze levels, spent thou-sands of dollars a day on manual cleaning, and experienced costly equipment wear and tear due to the accumulation of dust on pallet jacks and forklifts.”

The new air-cleaning solutions include two remote dust-monitoring sensors that provide real-time feedback. Franke says the reaction from ES3’s cus-tomers and employees was immediate.

A worldwide leader in food services, facility man-agement and uniforms recently purchased a 76,000-square-foot space in Florida to use as one of

its laundry facilities. The company’s management quickly realized that to maximize efficiency some equipment and storage would have to be elevated. A new mezzanine system improved the facility’s storage efficiency and workflows.

To process between 300,000 and 500,000 pounds of laundry per week, this facility needed more space than the original layout. A mezzanine seemed ideal, but the com-pany sought to minimize the space needed for the mezza-nine’s support columns. Ultimately, the existing building structure was used to support parts of the mezzanine. The supplier’s engineers designed wall connections that inte-grated with the C-channel framing. All point loads, con-veyor loads, and footings were properly in place to guaran-tee the highest level of safety and efficiency.

The facility’s space was increased by 14,000 square feet. Elevating the storage and some of the conveyors, and mini-mizing the number of columns, maximized the facility’s workflow.

The family-owned company became an online business 15 years ago and continues to experience strong growth. Realizing it needed to improve order fulfillment to accommodate its rapid growth, the company deployed a voice-directed picking solution.

More than 84,000 different products are picked, packed and shipped from CRC’s 150,000-square-foot, purpose-built facility. During the solution devel-opment process, the team identified several potential efficiency improve-ments. Cartons are now formed auto-matically and completed orders are transported by conveyor from the picking zones directly to the packers, significantly reducing travel time. The

voice-directed order fulfillment solu-tion includes picking and cycle count-ing. The system also directs a kitting operation as CRC also makes bicycle wheels in the facility.

With a tight timeline for its deploy-ment, the team configured the system in two phases. The first phase included 35 voice terminals and packing/ship-ping functionality. The packing/ship-ping sub-system features 20 pack sta-tions, each with a touchscreen, bar code scanner, and label/document printer.

Quality Bicycle Products (QBP) is one of the largest wholesale distributors of bicycle parts

and accessories to the cycling indus-try, serving more than 5,000 indepen-dent bike dealers. Since implement-ing a warehouse management system (WMS), the company has increased accuracy, efficiency and sustainability while decreasing error rates.

Today, approximately 200 concur-rent QBP employees use the system to ship 21,000 boxes and 139,000 lines per week across three distribution centers. Picking is faster and more accurate, allowing later order cutoffs. Inventory control reports make the slotting and reporting of inventory much easier, and the real-time vis-ibility dashboards provide immediate metrics for managers to monitor effi-ciency and productivity. Additionally, QBP estimates energy savings of 10% due to increased efficiencies.

After a successful deployment in two of the four DCs, SHC plans to implement the solution in the remaining facilities by the end of 2015. The system has also helped reduce turnover, and training time for new selectors is less than a day. Resnick has seen an 80% reduction in overtime and a 30% reduction in labor costs while reducing errors by 60%.

Artex is a manufacturer and dis-tributor of construction mate-rials to home improvement

trade and retail outlets. After replac-ing a paper-based picking system with a voice-directed solution in its ware-house, the company achieved and sus-tained accuracy gains.

“We set high, exacting standards for accuracy,” says Martin Dodson, opera-tions director. “Any order with 59 out of 60 items picked correctly would still count as a 100% failure. We needed a solution that helped us ensure accuracy not just in the warehouse but also on the loading docks where we load and ship 600 tons a day.”

Dodson says accuracy has increased from an average of 87% with the paper system to 99.6% with voice, contribut-ing significantly to an improvement in customer satisfaction. The company has also leveraged the voice provider’s ana-lytics tool to gain insight into pick rates and assign pace rates for various items.

High-speed doors slice into costsGrowing facility cuts maintenance and energy expenses while boosting worker comfort and product quality.

In 2006, Palermo’s Pizza, one of the countries top five frozen pizza brands, built

a 135,000-square-foot plant in Milwaukee that employed 200 people. Amid double-digit growth, the company added 64,000 square feet and now employs 650 people. A series of high performance doors pro-vides quick and efficient access to finished product in the facil-ity’s 35,000-square-foot freezer.

Facilities engineer Steve Daniels says product quality is a top concern. To maintain product quality, Palermo’s can only allow the product on the production line for a limited time before it has to go into the freezer. In this high-volume operation, it is essential that that the doors stay functional and maintain temperatures.

“Our freezer is maintained at –15 degrees. Any time you open the door, two things hap-pen,” Daniels says. “My production people are miserable working with –15-degree air blowing on them, and I’m working harder to keep the space cold when I shouldn’t have to do that.”

“It’s up and down very quickly—no more than 10 seconds open time,” Daniels says. “It’s plenty of time for our operators to get in and out, and we

er’s doors are used to maintain room environments. The reliability of these fast-moving fabric panel doors is cru-cial to this operation.

“With the older roller-style doors on the freezer and throughout the plant, we were constantly, constantly calling in maintenance,” he says. “With these doors, we’ve had no failures.”

One of the world’s largest pro-viders of agricultural products operates an animal-feed pro-

duction facility in Vietnam. The facil-ity recently upgraded its truck scales to ensure accuracy, reduce downtime and protect profits.

The factory had been using the same two vehicle scales since 1997. The scales required frequent reca-librations to keep its weighing results within legal tolerances. The concrete foundations and scale platforms were also in disrepair.

As the accuracy of the weight values fluctuated, the feed factory would lose profit by giving away extra product on orders. Or, if weights drifted in the opposite direction, local farmers could

question the weight and price of prod-ucts they received. These risks to the company’s profit margins and strong local reputation were not acceptable.

Two new steel-deck truck scales with load-cell technology offered a turnkey replacement for the legacy system, and included concrete foundation work. The project was challenging because there were no existing drawings for the truck scale and the foundations were damaged and not level. The scale was replaced in five days.

The load cells provide weighing accuracy using on-board micropro-cessors that sense and adapt to tem-perature, nonlinearity and creep. These microprocessors are also alert-ing operators to potential inconsisten-

Carntyne Transport, a lead-ing logistics provider to the Scottish whisky industry, noted

increased palletization of casks for storage during the maturation process.

In response to this growing demand, the company converted the floor of its van trailers to automate the loading and unloading of the palletized casks.

The system serves as the flooring of a trailer and is a self-unloading system. This “moving floor” unloader is made of a series of floor slats, which are powered by

a hydraulic drive. As the floor cycles through its phases, material is con-veyed either to the back of the truck for unloading or toward the front for loading.

In addition to the horizontal motion of the floor, select slats of the system move vertically. This unique motion of the floor prevents bar-rels, pallets and drums from twisting, bending or sliding.

Because the hydraulic drive is located underneath the truck body, the box van can haul an extra row of pallets when compared to other self-unloading conveyors. This not only increases the payload per trip, but it also decreases fuel costs. The system has proven to be a reliable unload-ing system for Carntyne Transport,

A logistics company that provides courier delivery services worldwide required a lifting solution that could safely and efficiently transfer air cargo con-

tainers of various sizes between ground level and dock elevation at its distribution centers and terminals.

“We face multiple challenges every day and to make our business run effectively,” says an operations manager at the facility. “We needed several dock lifts that would provide uninterrupted and reliable service, and stand up to extremely rigorous operating conditions.”

The new custom-built air cargo lift is designed specifi-cally for the performance requirements of the business. It can handle extremely large, heavy loads and features a platform equipped with a roller conveyor deck to make the transfer of loads on and off the truck effortless.

The new lifts have contributed to improved performance in the transfer of a variety of containers between delivery trucks and the terminal building, and managers note mini-mum downtime. The company now plans to install multiple air cargo lifts at several of its terminal locations.
