Chevrolet began taking pre-or- ders in Korea in August for the Impala, the first time the brand is introducing a full-size sedan in the Korean market. The Chevrolet Impala for Ko- rea is assembled at General Mo- tors’ Detroit-Hamtramck Assem- bly plant, said GM spokesman Chad Lyons. “It is truly a Detroit-made car that is being exported to Asia,” said Lyons. “This is soley for the South Korean market. I think this an important moment for Chevrolet. For the first time, we’re exporting an iconic ‘Ameri- can’ car. Everyone, at one point in their lives has known someone with an Impala. Now it’s being ex- ported for the first time to Korea. The large-sized sedan is a very important segment in the Korean market.” GM makes cars all around the world, Lyons said. Which is why Sapa, a com- pany known in this country for making building supplies, has opened up a tech center office in Detroit. Tom Landry, senior marketing and public relations manager at Sapa, said the company’s world headquarters is in Sweden and its first facility in the U.S. was built in Portland, Ore. The com- pany specializes in extruded alu- minum and got its start here manufacturing building supplies. But, Landry said, Sapa is branching out in what it manu- factures and the need for OEMs to lightweight their vehicles has presented the company with the opportunity to greatly expand the amount of business it does with automakers. So the compa- ny officially opened its first De- troit office this month. It just made sense, Landry said. Sapa was heavily involved in the development of aluminum parts for the Ford F-150. And they are working with other OEM and Tier I suppliers to develop aluminum part for automobiles. “I can tell you,” Landry said at the Sapa office opening in Birm- ingham, “that this is the time to be in aluminum. We can provide our customers with custom met- allurgy. The company that is able to come up with the right alu- minum alloy that our customers need to be able to meet federal regulatory standards will pros- per.” Sapa Opens Detroit Office, Research Site When it comes to making sure its vehicles work in the coldest weather, Ford will test its cars anywhere, including Florida. Each year, Ford brings global prototype vehicles and a team of engineers to the world’s largest climatic test facility – McKinley Climatic Laboratory at Eglin Air Force Base in the Florida panhan- dle – to push the limits of ex- treme cold-weather testing in or- der to improve vehicle quality and performance for customers, said Ford spokeswoman Jenna Scanlon. In this sophisticated, all-weath- er facility used by the U.S. Air Force to test every aircraft in the Department of Defense invento- ry, Scanlon said Ford engineers can get temperatures down as low as minus 40 degrees Fahren- heit in a span of just 10 hours. The hot, humid climate of north- west Florida in August has no im- pact on conditions inside the lab – making it ideal for simulating winter in Alaska’s Prudhoe Bay or Canada’s Yellowknife region. So when it’s the middle of a de- velopment cycle, or the middle of summer, and there’s no access to a natural environment where engineers can evaluate whether a vehicle is starting as robustly as it should in below-freezing tem- peratures, McKinley Climatic Lab allows Ford to simulate, calibrate and validate – all under one roof. The opportunity to accommo- date 75 global prototype vehicles of all sizes for rigorous testing – plus house a versatile team of 54 engineers and technical experts – creates efficiency in the compa- ny’s product development cycle that helps Ford learn in just three weeks what could take twice as long in a smaller facility. Collect- ing multiple data sets, analyzing results, and comparing and con- trasting enables Ford engineers to quickly implement changes that enhance vehicle quality and ultimately benefit the customer. Optimum performance in the most extreme weather condi- tions means different things for customers in different parts of the world, Scanlon said. That’s why Ford engineers strive to ac- count for all variables when seek- ing assurance that customers who live and work in cold cli- mates will be able to reliably start and run their vehicles in subzero temperatures. The company is negotiating with the United Auto Workers about making the truck at a fac- tory in the Detroit suburb of Wayne, Michigan, a person briefed on the matter said Aug. 26. A new small SUV that may be called the Bronco also is under discussion, said the person, who asked not to be identified be- cause the talks are part of na- tional contract negotiations and no agreement has been reached. produced is always an importantmilestone,” said Terri Burden,Flint Engine plant manager. “Butthis is particularly special be-cause it comes as we prepare tolaunch an engine that will be akey part of GM’s global engineprogram for many years tocome.”When production of the 1.4-liter

engine began in Flint in early 2011

for the current Volt, Cruze andChevrolet Sonic, the engine wasalready part of a venerable engineline that had global roots, said GMspokesman TomWickham.The all-new Ecotec small gas

engine, Wickham said, is a trueinternational effort and will bebuilt in eight engine plants in sixcountries, including Flint, pro-ducing 2.5 million engines a yearby 2017. To date, only the Volt(1.5 liter) and Cruze (1.4 liter tur-bo) have been announced as re-cipients of the Flint-built engine.“One million engines! Our Lo-

cal 599 members are proud ofthis accomplishment, as we builta superior quality 1.4-liter enginethat has been a success for ourcustomers, as was our tremen-dous 3800 engine,” said DaveAiken, UAW Local 599 chairman.“As we launch the Ecotec smallgas engine our team is ready andable to build an engine that willalso prove to be a leader in quali-ty and performance for manyyears to come.”

The launch of the Ecotec start-ed shortly after the April 2013 in-vestment announcement in theFlint plant, Wickham said.Following a similar path as

their assembly plant colleagues,Flint Engine employees – bothhourly and salaried – formed alaunch team that would spendmonths working with GM engi-neers and employees in Michi-gan, Mexico and Japan.“Flint is GM’s first engine plant

to embed its own hourly workersin the powertrain pre-productionprocess,” said Jim Stack, opera-tions launch manager at Flint En-gine.“Having Flint employees work-

ing side by side with the engi-neers and pre-production teamsallows us to streamline produc-tion processes and improveproduct quality before produc-tion begins in the plant.”At the same time, the launch

team was working on thenew engine, construction crewswere installing new equipmentand prepping the plant for thetransition that will take place thisfall.

When production of the 1.4-liter engine ended last week, thefacility will begin undergoing thecomplete installation and testingof equipment with the first pro-duction engines heading to GM’sLordstown, Ohio, assembly plantfor the Chevrolet Cruze beforethe end of the year. Volt produc-tion will begin later in 2016, Wick-ham said.Throughout the transition,

Flint Engine will continue to pro-duce the 3.6-liter engine for theChevrolet Colorado and Tra-verse, GMC Canyon and Acadiaand Buick Enclave. Employeeswho build that engine, which sur-passed one million units in 2013,are represented by UAW Local659.Flint Engine Operations cur-

rently employs a total of 856 peo-ple. In 2009 GM spent $250 tobuild 1.4L engines. In 2010, thecompany spent an additional$138.3 million to expand produc-tion, and an another $84 was in-vested in 2011.In 2012 GM announced it was

going to spend $7 million to buildnew office buildings at the site.

Like Epsilon I, Epsilon IIwas developed in GM’s Opel divi-sion in Rüsselsheim, Germanyand was available in regular andextended wheelbase configura-tions. Other vehicles that cur-rently use this platform are theCadillac XTS and the BuickLaCrosse.The 2016 Impala will include

low temperatures inside McKin-ley Climatic Lab, Scanlon said en-gineers make changes daily tohelp ensure engine start and ve-hicle driveability, and that Fordis meeting the high quality stan-dards its customers expect.Learnings from these cold-weath-er tests helped Ford engineersperfect the 6.7-liter engine thatpowers the current F-Series Su-per Duty. Engineers found thatreplacing metallic plugs with ce-ramic gold plugs enabled the en-gine to heat up more quickly, fora more robust start.

And, said, Sapa vice presidentof Program and Risk Manage-ment Kevin Stuban that ad-vances in technology have madeit possible for Sapa to developnew ways to manipulate alu-minum. As a result the companyhas been able to develop ways tomass produce aluminum parts ina cost-efficient manner, which iswhat is required when makingparts for automakers.“When it comes to improving

mileage, aluminum is just part ofthe solution,” Stuban said. “In thefuture, we will see aluminum‘work’ with other materials tohelp reduce the weight of motorvehicles. What has made thispossible is the development techin how we can join dissimilar ma-terials together.”In the past, Stuban said, au-

tomakers couldn’t use aluminumin conjuction with carbon fiberbecause there was no way tohave the parts work together.“That’s the key,” Landry said.

“There’s no one solution. Alu-minum can’t do it all. Carbonfiber can’t do it all. OEMs willalso use powertrains and aero-dynamics to improve mileage.”Stuban said that it’s now possi-

ble to use aluminum in place ofsteel in areas where no onethought it possible before. Sapamakes an aluminum rocker panelside sill for the Tesla car replac-ing the uni-body steel frame.“This is now possible,” Stuban

said, “because we’re able to nowplace multiple walls within therocker tubes thanks to new man-ufacturing techniques. The resultis a part stronger than previouslypossible when using stamping tocreate steel or aluminum parts.”Thus Sapa is able to take advan-

tage of strength derived from thisstructural geometry, Stuban said.Sapa, Stuban said, has tech

centers around the world. In De-troit it is opening two offices.The development office is inBirmingham. The company’s re-search office will be opening upin Troy in the next few weeks.“Our research division is

called Sapa Technology,” Stubansaid. “We will have more equip-ment there and make prototypes.I am a convert to aluminum. Istarted out on the steel side ofthings. I didn’t get into aluminumuntil I joined Sapa in 2008. Thecompany was big in makingbuilding parts out of aluminum.In 2009 we didn’t make a singlepound of automotive parts out ofaluminum. In 2015 that figure is140 million pounds. We haveabout 35 percent of the marketshare right now. We have 12 autosupplier plants, based mostly inthe Midwest. Our Ford F-150 alu-minum part is made in Pennsyl-vania. People ask me if Sapa isgoing to get into making autoparts out of other substanceslike carbon fiber. I tell them ourstrength is in aluminum extru-sion and we will remain doingthat for the foreseeable future.”
