Processes and Control
Processes or systems canbe classified into two largegroups: discrete (sequentialor batch) and continuous. Innature, processes range frompredominantly discrete topredominantly continuouswith a variety of intermediateforms such as semi-batchpredominantly sequential;semi-batch predominantlycontinuous, etc.
For various types of processesvarious types of control aresuitable.
The basic building block of in-dustrial automation systems,the PLC, has focused mostlyon logic and sequential con-trol, for which ladder diagramprogramming has provedvery effective. This form ofcontrol is suitable for systems,which are predominantly dis-crete or can be structured inlogical states. Control heremeans essentially definingthe logical states and specify-ing conditions for the processto move from one logicalstate to the other therebyestablishing the processsequence. Logical states canbe defined for discrete vari-ables, which are measuredby digital signals, but also forcontinuous variables that aremeasured by analog signals.
For predominantly continu-ous processes, sequentialcontrol is not suitable, andclosed-loop control i.e. feed-back control must be used.While logical control is effec-tuated essentially in logicalstates of a process, feedbackcontrol acts continuously onthe process and ensures that
it operates at a required oper-ational state through main-taining technological parame-ters at required values.State-of-the-art feedback con-trol technology has availablea number of advanced controlalgorithms which can beused to ensure stable andoptimised operation of verycomplex processes.
PLC’s are equipped to handleonly simple cases of feedbackcontrol; for more complexsituations a different buildingblock is used – a multiloopcontroller.
In practice, most of the indus-trial processes are partly dis-crete and partly continuous.Here, a combination of logicand feedback control is calledfor. Such processes are con-trolled by a combination ofPLC’s and multiloop control-lers. The disadvantage of suchsystems is in complex data in-terchange, duplication of cer-tain functions, and high price.
How to combine the advan-tages of PLC’s with the higherfunctionality of multiloopcontrollers? The applicationof feedback control requireshigher theoretical and tech-nological knowledge, whichby itself limits the use ofmultiloop controllers to pro-fessional process control en-gineers. It is therefore clearthat this aspect, i.e. the easeof use is of greatest impor-tance when combining a PLCand feedback control.

To use IDR BLOK no special-ised knowledge is necessary.The application program iswritten graphically by rangingand interconnecting variousblocks, each with a uniquefunction. The block structureand the mode of writing theprograms is designed tomodel the way of thinking ofthe control engineer whendesigning control schemes:

Blocks are logically groupedin block groups, which arecalled loops. Each logical loopis assigned the period of itsexecution, i.e. the time inter-val between two consecutiveexecutions of the loop, andthe priority of the loop. Therate of execution of a blocktherefore depends on theloop it belongs to. Within onelogical loop, several inde-pendent control loops, e.g.PID’s can be implemented.
Each block has one or severalinputs and one output value,which can be connected tothe inputs of other blocks.
The schemes are structuredinto pages for direct printingand equipped with the docu-ment header data since theschemes represent controldesign documentation. Thedocument header is pre-set toreduce the configuration time(but can be changed) andonly commentaries have tobe entered.
Testing of the written pro-gram is supported by thepowerful on-line monitoringcapability of the package.This means that all variablesincluding the feedback con-trol responses can be shownas real-time trends or numeri-cal data tables and that allcontrol parameters can bechanged on-line during fieldtesting procedure. This easyway of using the trial-and-error method in optimisingthe parameters furtherreduces the necessarytheoretical knowledge.

Auto-tuning algorithm
The auto-tuning algorithmsupervises the response ofthe control loop during nor-mal operation. In case theresponse of the loop becomesworse than the predefinedperformance criteria, the al-gorithm starts to adjust ap-propriate control parametersto fulfil the requirements. Themain features of imple-mented auto-tuning algo-rithm are:
● The system does not needartificial disturbances tostart auto-tuning algorithm,
● The controller does notdisturb the process,
● At all times user can seecalculated parameters,
● Parameters of controller canbe limited,
● Algorithm has 4 detectors:
- noise measurement,- overshoot detector,- oscillation/decay detector,- long-tail detector.
Enthalpy controller
The enthalpy controller isused to control HVAC devices.It calculates the optimum po-sition of the mixing vanes forfresh and return air based onthe energy contents of the airand the required energy flowrate for cooling or heating ofthe room. When the energyrequirements are conflicting,i.e. when there is:
● simultaneous heating anddrying or
● simultaneous cooling andhumidifying,
the enthalpy controller takesinto account the costs of theenergy required for air prepa-ration to optimise the vaneposition.
Fuzzy controller
Fuzzy logic controllers (FLC)are often used in control ap-plications where conventionalcontrol techniques do notgive satisfactory results. Fuzzylogic controllers enable theuser to use his non-linearknowledge about the prob-lem and transfer it to appro-priate control action in a waythat is close to human think-ing.
The IDR BLOK Fuzzy logic con-troller editor enables thesimulation during designphase and the changing ofthe parameters in IDR BLOKONLINE mode.
The main characteristics ofthe implemented Fuzzy logiccontroller are:
● FLC type: Sugeno 0 order,
● Number of inputs: 1 or 2,
● Number of outputs: 1,
● Number of segment foreach input: 3 to 7,
● Shape of segments:triangular,
● Maximum input range:-10000 to +10000,
● Output range:-10000 to +10000.
Pre-tune algorithm
The pre-tune algorithm is afunction that determines themost appropriate starting PIDparameters during coldstart?up of the machine. It isintended mainly to tune thecontrol system automatically
at the first start-up of the ma-chine, after every significantservice on the elements of thecontrol system or after regularperiodic maintenance of themachine. The main advan-tages of the implementedpre-tune algorithm are:
● When it is in the pre-tunemode, the controller is stillworking in closed loop,
● After the pre-tune isfinished, user can see thecalculated parameters ofcontroller,
● Pre-tune algorithm is notsensitive to noise of inputsignal,
● Before pre-tune is started,the algorithm auto checksnecessary conditions forstart of the pre-tune algo-rithm.

Enthalpy controller
The enthalpy controller isused to control HVAC devices.It calculates the optimum po-sition of the mixing vanes forfresh and return air based onthe energy contents of the airand the required energy flowrate for cooling or heating ofthe room. When the energyrequirements are conflicting,i.e. when there is:
● simultaneous heating anddrying or
● simultaneous cooling andhumidifying,
the enthalpy controller takesinto account the costs of theenergy required for air prepa-ration to optimise the vaneposition.
Fuzzy controller
Fuzzy logic controllers (FLC)are often used in control ap-plications where conventionalcontrol techniques do notgive satisfactory results. Fuzzylogic controllers enable theuser to use his non-linearknowledge about the prob-lem and transfer it to appro-priate control action in a waythat is close to human think-ing.
The IDR BLOK Fuzzy logic con-troller editor enables thesimulation during designphase and the changing ofthe parameters in IDR BLOKONLINE mode.

Pre-tune algorithm
The pre-tune algorithm is afunction that determines themost appropriate starting PIDparameters during coldstart?up of the machine. It isintended mainly to tune thecontrol system automatically
at the first start-up of the ma-chine, after every significantservice on the elements of thecontrol system or after regularperiodic maintenance of themachine. The main advan-tages of the implementedpre-tune algorithm are:
● When it is in the pre-tunemode, the controller is stillworking in closed loop,
