SOLID CARBIDE TOOLINGWe get many enquiries about the range of Solid Carbide Tooling available and when you should use Solid Carbide Tools in preference to HSS Tools. Questions regarding their suitability for machining different types of materials and machines are common. This month I will review a few of the Solid Carbide Cutters available now and their applications.

Q. What are the main requirements for using Solid Carbide Tooling?

A. One of the main requirements when using Solid Carbide Tools is a solid setup. This applies to both the machine and your workpiece. Because of the Hardness of Carbide it does not tolerate vibration very well. Weak workpiece setup or poor machine conditions will cause the Carbide Tools to fail. Toolholders with adequate gripping pressure are also required.

Q. What Cutting Speeds do you need for Solid Carbide Tools?

A. Although you can run Carbide Tools at low speeds to obtain maximum tool life and performance, Solid Carbide cutters can be run at three to four times the speeds you would use for HSS. With some of the coatings now available the cutting speeds can be seven or eight times faster. Although the feed per tooth remains much the same, your table feed is greatly increased because of the higher RPM table read.

Example: To cut a 10mm wide by 5mm deep slot in 4140 Steel using 3 Flute cutters. HSS Uncoated Cutter – 11m/min (350 rpm) @ .041mm/tooth (43mm/min table feed) Carbide TiCN Cutter – 82m/min (2600 rpm) @ .043mm/tooth (335mm/min table feed).

Q. Are Carbide Cutters only for High Tech Machines?

A. No. Solid Carbide cutters are available in many different types, from standard 2, 3 or 4 flute Uncoated Slot Drills and End Mills which can be used on any machine, through to the more complex cutters designed for use on CNC Machines.

Q. Can Solid Carbide Cutters only be used for Finishing Cuts?

A. Whilst Solid Carbide Cutters are very good for finishing they can also be used for roughing cuts. Some cutters like the SGS “Z Carb” have an Unequal Helix Geometry which reduces the chance of vibration, and so increases performance and tool life.

This type of cutter is a very good option for both roughing and finishing. These types of cutters are also available with a corner radius or chamfer to provide a stronger cutting edge.

Q. What materials can you machine with Solid Carbide Cutters?

A. The range of materials is really unlimited. Cutters are available with different tooth geometry and coatings to machine from Free Cutting Steel through to Difficult Stainless Steels, Hardened Die Steels up to 65HRc, Titanium Alloys and Nickel. There is also a range specifically designed to machine Aluminium and Plastics.

Q. How do the cutters for Aluminium differ from the standard ones?

A. Cutters for Aluminium and Plastics have a very sharp cutting edge and an open flute design. These features, when combined with a 45o high helix flute angle (which increases

the effective cutting rake angle without reducing edge strength), provide excellent chip evacuation, therefore allowing much higher cutting speeds and feed rates. Cutters such as the SGS SKI-CARB® can operate at up to 50,000 rpm with 12.7 m/min feed rate.

Q. What cutters should I use for Hardened Tool Steel?

A. As I mentioned earlier we can provide cutters to machine up to 65HRc. These cutters are generally made from specially engineered carbide which offers maximum hardness and fracture resistance. These cutters feature extreme negative radial rake which signifi cantly increases edge strength. The cutters also feature multiple cutting edges to increase rigidity and feed rate capabilities, while a high helix angle (45o or 50o) increases shearing ability without reducing edge strength. The combination of these features improves surface finishes by reducing cutter deflection and maintaining a more constant cutter to workpiece contact. Depending on the coating, these cutters can often be run without coolant.

Q. What is the advantage of running these cutters on 65HRc toolsteel without coolant?

A. The elimination of flood coolant often improves tool life. Milling in hardened steel generates extremely high temperatures and the rapid quenching of flood coolant can cause thermal shock, which reduces tool life. Semi cooling or chip removal by Air and Oil blast stabilizes the tool temperature. This can only be performed when your tool is coated with an effective heat resistant coating.
