The innovations developed by automotive supplier companies play a significant role in shaping the future of mobility. Nowadays, this goes hand in hand with ground-breaking topics with a focus on networked cars, autonomous driving or the digitalisation of the entire value chain. From 16th to 18th October, the exhibitors at the 10th International Suppliers Fair (IZB) at the Allerpark in Wolfsburg will provide an insight into what exactly will define the automotive world of the future. These exhibitors have already announced that they will be showcasing a total of 117 innovations at the event, 38 of which are even world premieres. As you can see, there is certainly plenty to look forward to at the IZB 2018.

All exhibition categories of this year‘s event will feature new innovations and products being presented for the first time, which underlines the role of the IZB as an important international marketplace for future-oriented innovations. The fields of electronics, development, IT, logistics and production in particular will offer visitors the chance to discover new and unique solutions. The broad spectrum ranges from upgraded more classic components through to driver assistance and navigation systems and right through to manufacturing processes and digital solutions.

When it comes to vehicle manufacturing, automotive suppliers are responsible for around 75 percent of the final product. With their innovations, the more than 830 exhibitors at the 10th International Suppliers Fair (IZB) can therefore offer plenty of exciting insights into the mobility of the future. One in every ten exhibitors at this year‘s trade fair is focusing on the event’s special topic of “Think Digital”. These companies represent an extremely wide variety of sectors ranging from electrics and electronics through to lightweight construction and chassis and right through to development and production.

This year, the industry gathering in the German city of Wolfsburg is celebrating its anniversary by taking an even more international approach than ever before. The exhibition grounds covering an area of 38,000 square metres in the Allerpark in Wolfsburg will welcome exhibitors from 34 different countries for the first time.

The IZB started out as a regional showcase event back in 2001 and is now considered to be Europe’s leading trade fair for the automotive supplier industry. As an attractive marketing and innovation platform, the IZB offers a number of excellent opportunities for business transactions.

Rotor position encoders based on SPINpad technology are designed for the electric motors of hybrid or electric vehicles, coping perfectly with the combination of high accuracy and fast response time required in this application. The encoders allow the control unit to drive the motor optimally, resulting in a reduction in energy consumption, and an increased range of the vehicle. AB Elektronik´s Rotor Position Encoder was specially developed for high speed rotation, and will offer a new level of performance for sophisticated resolver applications. First prototypes of this new sensor have according to exhibitor demonstrated market leading performance. The basic structure of the SPINpad sensor (see image) is similar to AB Elektronik‘s mature and proven Autopad® technology. SPINpad is chosen for use in rotor position encoders, but also for other applications.

acs Coating Systems GmbHHall 4 | Stand 4316L

The company acs Coating Systems GmbH is showcasing new coatings for triboelectic, insulation and non-stick applications at its exhibition stand in Hall 4 at the IZB 2018. The exhibitor’s high-performance plastic and ceramic coatings were developed for particularly cHallnging applications in the automotive industry. They offer excellent performance in the case of cHallnging sliding applications but can additionally be used for corrosion protection and as insulating coatings. The coatings also stand out due to their outstanding non-stick properties. acs Coating Systems’ “multislide® DURAPEK®” and “DURAQUARZ®” coatings (see image) are patented products developed by the company itself. The company’s headquarters directly at the container port in the German town of Wilhelmshaven are only a few years old and are equipped with state-of-the-art machinery for both small and large series.

The company ACTech recently manufactured a new VR6 cylinder block (see image) for a customer within a period of just six weeks. One of the problematic elements of this process was the short distance between the cylinders and the surrounding channels of the water cooling system and oil chamber gallery. When creating the cylinder block, the exhibitor’s casting engineers used a new technology to heat up the cores that form what go on to be the cylinder liners in the mould for the first time. This procedure enables each individual core to be heated up in a targeted manner and the temperature to be controlled throughout the casting process. The combination of complex casting technology and this new and unique core-heating system meant that the first casting was already a success. Another cHallnge facing the company was its customer’s demand for extremely ambitious dimensional and positional tolerances but impressively enough, the first part cast was also able to meet all of these customer requirements. The company supplied the customer with a total of 20 of these VR6 blocks.

New AMF radio sensors

AMF Andreas Maier GmbH & Co. KGHall 1 | Stand 1125

AMF’s new radio sensors (see image) offer wireless communication technology for production environments that enables fully automated and unmanned production processes. The company’s radio sensor set, which is comprised of a gateway, sender units and microswitches, as well as a WLAN router and further accessories, monitors and visualises processes and wirelessly transmits radio signals and requested positions to the machine control systems or tablets. The gateway features eight wireless inputs and eight potential-free relay outputs. The interference-free and energy-saving transmission of the radio signal uses Bluetooth Low Energy 4.0 and has a range of at least 10 metres. Corresponding accessories such as antenna extensions allow the set to offer an even wider range of possibilities. A WLAN router, for example, can be connected in order to provide tablet access to the gateway’s web-based user interface, while a pairing stick activates the pairing mode of the sender unit.

The company Amphenol Advanced Sensors has developed new sensors for measuring the concentration of PM2.5 fine particulate matter. These fine particulate matter sensors (see image) are designed to determine the concentration of the harmful particles both in the atmosphere outside a vehicle and in the internal air inside the vehicle cabin. They can therefore be used to identify harmful gas pollution in the vehicle environment so that the vehicle’s air-conditioning system can be controlled accordingly by switching to recirculating air operation and using the vehicle’s own filter system to clean the cabin air. The symmetrical annular contact, which has been optimised in all areas, is comprised of a contact grid made of a beryllium-free copper alloy and features a radially twisted lamella layout for self-cleaning. This design enabled the company to achieve the best possible contact resistance and high corrosion resistance. One of the outstanding properties of the RADSOK R8S contact system is the fact that it can now withstand temperatures of up to 170 degrees Celsius. The Dutch company Bakker Magnetics developed a new patented magnetic system (see image) that is used in the SCR tank-filler neck as mis-filling protection. It prevents the possibility of AdBlue entering the diesel tank. By combining certain magnetic properties, the exhibitor was able to reduce the weight by 30 percent compared to the current (ISO defined) magnet and by 46 percent compared to ferrite magnets and to reduce the price by approximately 45 percent. All available nozzles (US, EU and China) were tested and switched by this magnetic system. The system of Bakker Magnetics is fully compatible with ISO 22241-4 and will presented at International Suppliers Fair 2018 in Wolfsburg in hall 7.

BENTELER is showcasing its latest made-to-measure system solutions for electric vehicles at the IZB. The highlights of these solutions are the battery housing and the eChassis (see image). The battery housing, which is available in a steel or aluminium design, is easily scalable. The housing’s folding design makes optimal use of the installation space, while the crash frame surrounding it protects the battery and helps to create an intelligent integrative system together with various methods of efficient thermal management. The core of the eChassis is its integrated Electric Drive Unit and the noise vibration harshness (NVH) behaviour coordinated with this unit. Innovative lightweight construction is hybrid, affordable and suitable for the production of a specific number of units. The BOGE Rubber & Plastics Group has developed an additive manufacturing process for continuous fibres for the series production of its “brake pedal” (see image), a safety component that is 40 to 55 percent lighter than steel, fully automated and quality assured. The core of this additive manufacturing process is a procedure involving the laying of unidirectional continuous fibre strips (tapes) that are locally reinforced by the fibre structure of organo sheets. This tailored blank is then formed in a downstream process in which the tape reinforcement is attached surface to surface and hybridised with a sprayed material. This process enables the material properties of thermoplastic continuous fibre shells to be programmed. Increased fibre efficiency reduces the amount of continuous fibre by approximately 30 percent, which in turn lowers the wall thickness of the product, thus resulting in reductions in its cycle time and weight. Both the pedal and the manufacturing process are IZB world premieres.

The basic prerequisite for advanced driver assistance functions and automated driving is a detailed understanding of the entire traffic situation, including an evaluation. In the case of automated driving, the vehicle needs to develop an understanding for the imminent actions of all road users in order to make the ideal decision. This can best be achieved by using deep machine learning methods to train algorithms. At the IZB, Continental is presenting a computer vision platform that uses artificial intelligence, neural networks and machine learning to further improve sensor technologies. E-Lead is showcasing its Augmented Reality Head-Up Display for the first time ever at the IZB. The display features a diffuser on the vehicle ceiling that extends its virtual path (see image). It is space-saving and cost-effective, does not require an eye-tracking system and is able to produce a virtual image from 20 metres away. The diffuser is comprised of approximately two million tiny concave mirrors and is a necessary component for laser and DLP GRUs. E-Lead’s patented diffuser is able to minimise speckle on laser GPUs and combine W and AR HUD in order to use just one GPU. It is therefore more cost-effective than transparent alternatives. The exhibitor uses a special glass concave mirror technology for the manufacturing process. This leads to better quality images than those produced by plastic models, lower tool costs and a shorter development period. The display requires the use of a special windscreen given that conventional wedged glass windscreens are unable to prevent all double images (ghost images) due to the large field of vision.

The 48V automotive circuit breaker uses the tried and tested bi-metal principle to protect loads against overload and short circuits, even in the case of this new on-board voltage level. Premiere number two is the hybrid high-voltage relay HVR10 (see image) for 1000V with a continuous current load of 300A. The fact that the device combines a mechanical contact and electronic bypass enables it to provide low-wear DC-isolated switching with no arc. The contact system remains securely closed, even in the case of current peaks of up to 5000A. The device can safely switch off 2000A at a voltage of 1000V up to 20 times.

The functionally integrated battery housing developed by the Fraunhofer IWU successfully tackles several challenges involved in the world of electromobility: It keeps batteries for e-motors at optimal operating temperatures, offers the best possible crash protection and can also be used to cool or heat the passenger compartment. This solution also means that the temperature control of the batteries requires no additional energy. This is achieved by using a special material for the battery housing: metal foam with an integrated phase-transformation material (see image). The integrated material is a wax that melts at a temperature that can be individually set and thus prevents the batteries from overheating. The metal foam compensates for the poor thermal-conductivity properties of the phase-transformation material, provides the necessary crash stability and is extremely lightweight.

In the “BioHybridCar”(see image) created by the HOFZET® Application Centre for Wood Fibre Research, an adapted Porsche Cayman GT4, components made of bio-based hybrid composites are used in the place of carbon fibre-reinforced materials. These composites offer component-specific holistic solutions for achieving an optimal balance between technical, ecological and economic aspects. While high-performance fibres are ideal for highly stressed areas of application such as door frames, natural fibres can be used for less stressed components such as door leaves. At the IZB, the Fraunhofer WKI is presenting a vegan bio-based leather that can be given a functional coating for use in vehicle interiors, for example on steering wheel covers or dashboards. An antimicrobial coating free of biocides provides protection against germs, while a hydrophobic coating makes the material water-repellent. When combined with the wood foam developed by the WKI, this creates a hard-wearing composite material with a pleasant texture for covering components in car interiors.

The use of aluminium as a conductive material leads to significant reductions to the weight of the conductor and the costs of the metal without changing the cable’s current rating. This property is particularly advantageous when it comes to supporting the finishing phase of tribological systems. In the case of excessive shear forces, however, anti-friction coatings may be pushed out of the working gap of the friction partner and no longer be available. This removal of the coating results in limitations to the maximum service life that can be achieved. Adding a low concentration of ceramic particles to its second generation of anti-friction coating systems enabled the company to significantly increase their load-bearing capacity and wear resistance. The frictional properties, on the other hand, remained virtually unaffected by the additional ceramic components. The core idea is to connect the brake disk (now only as a pure friction ring) directly to arms which are forged onto the wheel hub. In the example shown from left counterclockwise in the image, conventional wheel hub and brake disk, new design: CAD, forged wheel hub prototype with arms, real assembly. The integrated brake-disk connection can lead to a weight saving of 620 g per wheel, i.e. almost 2.5 kg per vehicle. The open design leads to a filigree lightweight look which, together with the open wheel rim design, makes an extremely sporty impression. The forgeability of such a wheel hub design has already been verified in a prototype (see right of image). As a next step, we can now begin to work with OEMs and Tier 1 suppliers on predevelopment in the area of corner modules, brake systems and bearings.

At the IZB, the company Hugo Benzing is presenting its new connection rod as a safety-relevant assembly in parking lock systems to an audience of international experts for the first time. Connection rods (see image) are used in vehicle transmissions, regardless of the type of power train, to prevent vehicles from rolling away. They offer anti-rollaway protection in the case of demanding circumstances such as 30-degree slopes, thus meeting requirements such as the need to block the rotational movement of the vehicle‘s wheels at a speed of 3 to 5 km/h. In consideration of continuously growing demands as a result of autonomous driving, the exhibitor has further developed its design to successfully increase the insertion figure by a factor of 10. Since it was founded back in 1933, more than 125 billion retaining elements, bent and stamped parts, wire form parts, valves and components have left the company’s production facilities, from the smallest of high-precision parts right through to complex systems.

At the IZB 2018, the Lightweight Forging Initiative is presenting the initial results of its project work, which has now reached its third phase (see image). A total of 39 companies in the fields of steel production and forging from Europe, Japan and the USA are working together on this phase of the project, which started in July 2017. The aim of the project is to determine the lightweight design potential of a hybrid vehicle and of power transmission components in the powertrain of a conventional heavy commercial vehicle. So far, the initiative has developed 350 lightweight design ideas for the chassis, power train, transmission and electronic components of the hybrid car and 131 proposals for reducing the weight of the lorry power train. In the case of the hybrid car, which has a reference mass of 816kg, these lightweight design approaches add up to an overall potential weight reduction of 93kg. For the lorry power train with a reference mass of 909kg, the experts were able to promise a total weight reduction of 124kg.

Highly precise temperature measurements are possible thanks to the PT100 sensors mounted on each analogue input. When the cable is inserted, special needle adapters located inside the module are used to apply contact. The module’s high locking force prevents the cable from coming loose in practice. This thermal energy is then used to reduce the carbon and hydrocarbon content during the cold-start phase. An additional supply of fresh air for several minutes enables the oxidation particulate filter to be heated to such an extent that sooty particles fully combust, thus clearing the filter. The regeneration air valve, which is operated by electricity alone, stands out due to its low power consumption and uses an integrated check valve to ensure that no unwanted exhaust fumes escape into the vehicle’s surroundings. The prototypes used to assess the materials include a crash management system and a B pillar (see image). Within the scope of the material pre-assessment process, KIRCHHOFF Automotive works in cooperation with the Volkswagen divisions involved to examine the components and determine important technological characteristics, including their deformability and joining behaviour, that are required at the start of the material approval process. The companies’ joint research and development activities in the field of lightweight steel construction are certainly paying off: on the basis of the MBW 1900 material produced by TKSE, a KIRCHHOFF Automotive product will be used in Volkswagen’s series-produced vehicles in the future, providing the manufacturer with a weight reduction of more than 10 percent.

Valli is among the first spring manufacturers to adopt, in an extensive way, a non-destructive control of raw material (see image); this is adopted for raw material processed on the machines, aswell as a conformity control of the treatment on hardened parts. For the wire springs, this type of test, aimed at identifying any hidden surface micro-fonts, takes place by measuring the variation of the parasitic currents on the power supply line of the machine (Eddy Current system). For sheared and hardened parts, always using the principle of induced currents, the conformity of the thermal process to the requirements is verified by comparing the magnetic profile of each piece with that of the reference sample. The sensor detects individual dust particles and divides them up into size categories. It is capable of displaying not only the PM2.5 value but also readings for PM1, PM5 and PM10. Through integration of DUSTDETECT into the ventilation control system, vehicle passengers can realise health benefits due to the reduction of in-vehicle particulate emissions. The future of in-plant transport belongs to the world of automated guided vehicles (AGVs). Although a multitude of manufacturers now offer such vehicles, there is a problem: the control software system for a fleet of AGVs has to be purchased separately and only works with the vehicles supplied by the manufacturer in question. This is particularly problematic for companies that use AGVs from several different suppliers and have to work with systems that are not compatible. Schnellecke and Götting KG therefore decided to tackle the problem by founding GS Fleetcontrol GmbH, a company that has now developed the “TransportControl” control software system for all moving objects in plants. The software can not only be used to control AGVs, but also forklift trucks and storage and retrieval systems, regardless of their manufacturer. Schrader Pressure Regulators (see image) are able to ensure a constant pressure with low hysteresis in a large flow range using few components. The innovation consists of a specific spring which allows to have a double guiding of the piston into the body without any additional component. This is thanks to a cylindrical conical spring. This guiding is essential to have a good pressure regulation and a good sealing. The regulated pressure is calibrated by welding or screwing a cap. The cylindrical conical spring allows to have higher flow through the valve. For many years the automotive industry has been relying on and using Schreiner ProTech’s Color Laser Film (CLF) for individual laser marking on vehicle nameplates. In order to meet the increased need for security against the counterfeiting of and tampering with vehicle identification within the market the laser film has undergone extensive further development and its safety level has been increased. The new CLF 2 (see image) offers additional security features such as watermarks, holograms and security slits and also an innovative composition of layers that make the label particularly tamper-proof. The so-called fingerprint effect is another security feature where lumogens are embedded in the label’s adhesive, e.g. in the form of a logo, that migrate into a vehicle’s coat of paint. Removal of the label from a vehicle can be proven under UV light. At the FINAT Label Competition 2018, the CLF was recognised as the best product in the “Innovation” category.

With a fully automated and scalable serial production of glass fiber-reinforced leaf springs (see image), SGL CARBON is implementing, what is to date, the largest composite component program within the automotive industry. Compared to the steel leaf spring, which can weigh up to 15 kilograms, the weight of a comparable leaf spring based on glass fiber-reinforced plastic is 6 kilograms, thus a weight saving of 65 percent. Other advantages of the composite leaf spring: It takes up less space and offers advantages in handling. In addition, the composite construction allows adaptation of the spring to different models without new expensive tooling implications. The leaf spring is part of Volvo‘s new global SPA vehicle platform. In 2018, an annual production of 500,000 leaf springs is to be achieved.

Virtually no weld splatter, outstanding weld seam qualities and the ability to achieve the same penetration depth with less laser power or greater penetration depths with the same laser power are the main advantages that make laser welding under negative pressure (see image) stand out when compared to the conventional laser welding of components under atmospheric pressure. At the IZB, SITEC is presenting its latest systems in this area. Unlike electron beam welding, which requires a fine vacuum of approximately 10 to 4 mbar, laser welding under negative pressure can be carried out at pressures of 100 to 10 mbar. This leads to significantly lower costs and much less effort required for vacuum generation, as well as effectively reducing evacuation times. Laser welding under negative pressure is particularly ideal for the production of rotationally symmetrical components. Alongside conventional weldable materials, the process can also achieve high-quality results for materials such as aluminium, copper or other materials that are difficult to weld.

The BSG electronic control unit (ECU) requires instantaneous detection of rotor position and/or speed in order to work efficiently. The most reliable and economical way to achieve this is to mount a rotor positioning bearing (RPB) combined with a sensor directly integrated in the ECU. So SKF developed a new universal RPB design (see image) that is both axially compact and robustly constructed, and which is also easily integrated into current and future BSG designs. SKF‘s RPB has an envelope (encompassing both bearing and magnetic ring) that is similar to that of a standalone bearing. It is easy to press-fit onto the BSG shaft‘s existing bearing location, adjacent to the ECU. Since the magnetic ring is mounted on top of the bearing outer ring, the axial length of the BSG is not badly impacted by sensor integration. The new RPB will be suitable for both 12V and 48V systems of hybrid and electric vehicles. SKF rotor positioning bearings are customised units.

When security experts hacked into a car for the first time, the vehicle ended up in a roadside ditch. Since then, awareness of IT security in net-worked vehicles has become an essential focus in the automotive industry and the worlds of research and politics. Vehicle designs need to factor in security requirements so that vehicles can remain protected throughout their decades of use. In order to be able to identify and fend off cyber attacks in the future, OEMs will need a special cyber defence team and a location in which all security-relevant data from the car and its surround-ings can be stored and processed: a security operation centre (SOC). In the specialist publication “Wegweiser Cyberabwehr im Fahrzeugbetrieb“ (a guide to cyber defence in vehicle operation), which is available at the T-Systems exhibition stand, the exhibitor explains how an automotive SOC could work and how it could make networked and autonomous driving even more secure. The guide discusses both operational factors such as the roles required for such centres and technical aspects like the sensor technology needed to identify security incidents.

Toposens has developed a 3D ultrasound sensor (see image) that, like bats, uses the principles of echolocation to perceive both objects and people in real time. To achieve this, the company combines its self-developed algorithms with standard hardware components and integrates them into autonomous vehicles. The sensor is able to cover the area directly surrounding a vehicle from a distance of 0 to 6 metres and can therefore be used for a variety of applications such as autonomous parking, collision avoidance or mapping. The exhibitor focuses on the automotive and robotics markets. The new “TS ALPHA” 3D ultrasound sensor is not only able to monitor the external environment but can also be used in vehicle interiors, namely to count the number of passengers and record their positions. Another recent new development at Torneria Colombo was the addition of a specialist for materials science and materials engineering to its team. By welcoming this new team member, the exhibitor is responding to the strongly increasing demand for high-quality turned parts manufactured from materials categorised as high-performance materials in terms of their magnetic reaction and magnetic resistance, for example cobalt iron (see image). In order to process these materials to produce both rustproof and alloyed parts with diameters of between 2 and 35mm, the company develops special tools and working processes and invests in high-performance machines.

Sitting down does not work so well on the new TWE car seat model (see image), but it‘s always an eye-catcher. Sliced lengthwise, one half of the seat reveals the individual layers that can be found in a current car seat: foam, spacer fabric, seat heating, metal. TWE is working on innovative materials that offer alternatives for the seating of the future. They are displayed in the other half of the seat. The foam has been replaced with the TWE Aerofill, which has an elastic touch and is very easy to recycle. The copper wire seat heater has been replaced by TWE‘s surface heating, which shows a very even heat distribution. The spacer fabric, which is located below the decorative material, has been replaced by the TWE Caliweb. There it provides the perfect soft-touch effect and minimizes wrinkling in the upper.

At IZB 2018, ZF will showcase its Intelligent Dynamic Driving Chassis (IDDC, see image), a versatile platform for autonomous electric vehicles. As well as being a good example of supporting ZF’s zero emissions philosophy, IDDC also embodies ZF‘s vision, meaning that it can enable vehicles to ‘see, think and act’. This is achieved using environmental sensors, intelligent control units and connected mechanical systems. A core element of the IDDC is the mSTARS modular rear axle system including rear axle steering. The front axle with the EasyTurn system enables an expansive steering angle of up to 75 degrees. Furthermore, ZF has provided a sensor cluster that comprises radar, lidar and camera systems and that enables 360-degree environmental detection. The central supercomputer ZF ProAI will process data in real time and will use it to help instruct the actuators.

This year, the company ZEIBINA is attending the IZB for the first time and making the most of the opportunity to showcase the latest versions of its decorative panels and reflectors for the headlight segment (see image), which are manufactured using a vacuum metallisation process. Even since it was first founded back in 1955, the main area of expertise of the medium-sized family company based in the German town of Puschwitz near Dresden has been the injection moulding of thermoplastics. When it comes to its second focus, the insert moulding of metal pins for plastic-metal composites, the company is able to make the most of its decades of experience in the field of connectors. Over the past few years, ZEIBINA has purchased eight fully automated vertical injection moulding machines for manufacturing housings for torque sensors, which are used in the interiors of a variety of vehicles. Another example of an application in this sector is the production of plastic hybrid parts for the Smart Trunk Opener, which enables drivers to open their car boots by moving their feet under the vehicle bumper in a touchless process.
