IntroductionElementary safety warnings

User target groups● This User Information booklet (Method Statement) is

aimed at everyone who will be working with the Doka product or system it describes. It contains informa-tion on the standard design for setting up this sys-tem, and on correct, compliant utilisation of the sys-tem.

● All persons working with the product described herein must be familiar with the contents of this man-ual and with all the safety instructions it contains.

● Persons who are incapable of reading and under-standing this booklet, or who can do so only with dif-ficulty, must be instructed and trained by the cus-tomer.

● The customer is to ensure that the information mate-rials provided by Doka (e.g. User Information book-lets, Instructions for Assembly and Use, Operating Instruction manuals, plans etc.) are available to all users, and that they have been made aware of them and have easy access to them at the usage location.

● In the relevant technical documentation and form-work utilisation plans, Doka shows the workplace safety precautions that are necessary in order to use the Doka products safely in the usage situations shown. In all cases, users are obliged to ensure compliance with national OH&S (occupational health and safety) rules throughout the entire project and to take appro-priate additional or alternative workplace safety pre-cautions where necessary.

Hazard assessment● The customer is responsible for drawing up, docu-

menting, implementing and continually updating a hazard assessment at every job-site. This document serves as the basis for the site-spe-cific hazard assessment, and for the instructions given to users on how to prepare and utilise the sys-tem. It does not substitute for these, however.

Remarks on this document● This User Information booklet can also be used as a

generic method statement or incorporated with a site-specific method statement.

● Many of the illustrations in this booklet show the situation during formwork assembly and are therefore not always complete from the safety point of view.Any safety accessories not shown in these illustra-tions must still be used by the customer, in accord-ance with the applicable rules and regulations.

● Further safety instructions, especially warnings, will be found in the individual sections of this document!

Planning● Provide safe workplaces for those using the form-

work (e.g. for when it is being erected/dismantled, modified or repositioned etc). It must be possible to get to and from these workplaces via safe access routes!

● If you are considering any deviation from the details and instructions given in this booklet, or any application which goes beyond those described in the booklet, then revised static cal-culations must be produced for checking, as well as supplementary assembly instructions.

Rules applying during all phases of the assignment:● The customer must ensure that this product is

erected and dismantled, reset and generally used for its intended purpose under the direction and super-vision of suitably skilled persons with the authority to issue instructions. These persons' mental and physical capacity must not in any way be impaired by alcohol, medicines or drugs.

● Doka products are technical working appliances which are intended for industrial/commercial use only, always in accordance with the respective Doka User Information booklets or other technical docu-mentation authored by Doka.

● The stability of all components and units must be ensured during all phases of the construction work!

● The functional/technical instructions, safety warn-ings and loading data must all be strictly observed and complied with. Failure to do so can cause acci-dents and severe (even life-threatening) damage to health, as well as very great material damage.

● Fire-sources are not permitted anywhere near the formwork. Heating appliances are only allowed if properly and expertly used, and set up a safe dis-tance away from the formwork.

● The work must take account of the weather condi-tions (e.g. risk of slippage). In extreme weather, steps must be taken in good time to safeguard the equipment, and the immediate vicinity of the equip-ment, and to protect employees.

● All connections must be checked regularly to ensure that they still fit properly and are functioning cor-rectly. It is very important to check all screw-type connec-tions and wedge-clamped joins whenever the con-struction operations require (particularly after excep-tional events such as storms), and to tighten them if necessary.

Assembly● The equipment/system must be inspected by the

customer before use, to ensure that it is in suitable condition. Steps must be taken to rule out the use of any components that are damaged, deformed, or weakened due to wear, corrosion or rot.

● Combining our formwork systems with those of other manufacturers could be dangerous, risking damage to both health and property. If you intend to combine different systems, please contact Doka for advice first.

● The assembly work must be carried out by suitably qualified employees of the client's.

● It is not permitted to modify Doka products; any such modifications constitute a safety risk.

Erecting the formwork● Doka products and systems must be set up in such

a way that all loads acting upon them are safely transferred!

Pouring● Do not exceed the permitted fresh-concrete pres-

sures. Excessively high pouring rates lead to form-work overload, cause greater deflection and risk causing breakage.

Striking the formwork● Do not strike the formwork until the concrete has

reached sufficient strength and the person in charge has given the order for the formwork to be struck!

● When striking the formwork, never use the crane to break concrete cohesion. Use suitable tools such as timber wedges, special pry-bars or system features such as Framax stripping corners.

● When striking the formwork, do not endanger the stability of any part of the structure, or of any scaf-folding, platforms or formwork that is still in place!

Transporting, stacking and storing● Observe all regulations applying to the handling of

formwork and scaffolding. In addition, the Doka slinging means must be used - this is a mandatory requirement.

● Remove any loose parts or fix them in place so that they cannot be dislodged or fall free!

● All components must be stored safely, following all the special Doka instructions given in the relevant sections of this User Information booklet!

Regulations; industrial safety● Always observe all industrial safety regulations and

other safety rules applying to the application and uti-lisation of our products in the country and/or region in which you are operating.

Instruction as required by EN 13374:● If a person or object falls against, or into, the edge

protection system and/or any of its accessories, the edge protection component affected may only con-tinue in use after it has been inspected and passed by an expert.

Maintenance● Only original Doka components may be used as

spare parts. Repairs may only be carried out by the manufacturer or authorised facilities.

The Formwork Experts

Eurocodes at DokaIn Europe, a uniform series of Standards known as Eurocodes (EC) was developed for the construction field by the end of 2007. These are intended to provide a uniform basis, valid throughout Europe, for product specifications, tenders and mathematical verification. The EC are the world's most highly developed Stand-ards in the construction field. In the Doka Group, the EC are to be used as standard from the end of 2008. They will thus supersede the DIN norms as the "Doka standard" for product design.

The widely used "Permissible stress design" (compar-ing the actual stresses with the permissible stresses) has been superseded by a new safety concept in the EC.The EC contrast the actions (loads) with the resistance (capacity). The previous safety factor in the permissible stresses is now divided into several partial factors. The safety level remains the same!

Comparison of the safety concepts (example)

Ed Design value of effect of actions (E ... effect; d ... design) Internal forces from action Fd (VEd, NEd, MEd)

Rd Design value of the resistance (R ... resistance; d ... design) Design capacity of cross-section (VRd, NRd, MRd)

Fd Design value of an actionSteel: Rd =

Rk Timber: Rd = kmod ·Rk

Fd = γF · Fk γM γM

(F ... force)Fk Characteristic value of an action

"actual load", service load (k ... characteristic) e.g. dead weight, live load, concrete pressure, wind

Rk Characteristic value of the resistance e.g. moment resistance to yield stress

γF Partial factor for actions (in terms of load; F ... force) e.g. for dead weight, live load, concrete pres-sure, wind Values from EN 12812

γM Partial factor for a material property (in terms of material; M...material) e.g. for steel or timber Values from EN 12812

kmod Modification factor (only for timber – to take account of the moisture and the duration of load action) e.g. for Doka beam H20 Values as given in EN 1995-1-1 and EN 13377

The "permissible values" communicated in Doka documents (e.g.: Qpermissible = 70 kN) do not correspond to the design values (e.g.: VRd = 105 kN)!➤ Avoid any confusion between the two!➤ Our documents will continue to state the per-

missible values. Allowance has been made for the following par-tial factors: γF = 1.5 γM, timber = 1.3 γM, steel = 1.1 kmod = 0.9In this way, all the design values needed in an EC design calculation can be ascertained from the permissible values.

Product description

Doka dam formwork - the formwork system for mass concrete struc-turesOn mass concrete structures, it is not normally feasible to place form-ties through to the opposing formwork. For this reason, the pressure of the fresh concrete has to be transferred into the previous concrete block. Doka dam formwork ensures that the forces which occur here are transferred safely and reliably.Areas of use:● Dams and barrages● Run-of-river power stations● Navigation locksThe formwork and dam scaffold are lifted to the next casting section in one single crane cycle. The dam scaffold can be fitted with various different formwork systems, e.g.:● Large-area formwork Top50● Framed formwork● Steel formwork

2 systemsFor optimum adaptation to every construction project, Doka offers two different dam formwork systems, both of which always use the same method of working:

Dam formwork D15

● Dam formwork D15 K- for block heights of up to 3.0 m- formwork is tiltable

● Dam formwork D15/3- optimised for a block height of 3.0 m- formwork is tiltable, and can also be modified to

make it retractable

Dam formwork D22- for block heights of between 3.0 and 4.0 m

● Dam formwork D22 K- formwork is tiltable

● Dam formwork D22 F- formwork is retractable

☞ The Doka dam formwork system is extremely flexible. For this reason, detailed planning and static calculations are required for every single project.

General remarksStarting up

First casting sectionThe system components of the dam formwork can be used right from the first casting section.➤ Use the starter-block unit (A) instead of the canti-

lever bracket. The loads are transferred by way of e.g. pigtail anchors (B) embedded in the base slab.

Second casting section➤ Suspend the pre-assembled scaffold unit (C) , con-

sisting of cantilever brackets and platform decking➤ Hoist the formwork onto the scaffold and fix it in

place.

Instead of the starter-block unit it is also possi-ble to use Doka supporting construction frames

Striking, lifting and erecting the formworkThe formwork elements, dam scaffolds, pouring plat-forms and suspended platforms are firmly intercon-nected. They are lifted and repositioned as a complete unit, in one crane cycle. This reduces the repositioning time, and thus the crane times.

Striking➤ Remove the Cone screw B 7cm from the positioning-

point.➤ Release the pressure wedges.➤ Detach the formwork element from the concrete by

turning the spindle struts, and tilt it back (or retract it).➤ Tighten the pressure wedges➤ Screw a Cone screw B 7cm into the Universal climb-

ing cone. The next suspension point is now ready for use.

➤ Remove the Universal climbing cone (working from the suspended platform).

How to lift

➤ Attach a crane-cable hook to the suspension bolt of the vertical waling.

➤ Release the connection bolt on the cantilever bracket.

➤ Lift the dam scaffold, together with the formwork ele-ment, and suspend it from the prepared suspension points.

➤ Use connection bolts to secure the cantilever bracket against accidental lift-out.

➤ Detach the crane-cable hook.

9706-208-01

WARNING➤ "Passenger transportation" is forbidden!➤ Remove any loose parts from the scaffold

and formwork before lifting.

Lifting past overhanging surfacesThe (project-specific) overhanging lifting device makes it possible to lift and reposition dam formwork safely where overhanging concrete surfaces are being formed.Variable hoisting points on the overhanging lifting device enable the entire unit to be held at the required angle during lifting.

Erecting the formwork➤ Release the pressure wedges.➤ Line-and-level the formwork element with the spindle

struts and adjusting spindles.➤ Attach pressure wedges to press the formwork ele-

ment against the previous casting section.➤ Fasten positioning anchors to the formwork.

Starter-block formworkThe system components of the dam formwork can be used right from the first casting section. However, the starter-block unit (A) is used here instead of the can-tilever bracket.

Anchoring in the base slab

Note:The back-stay (G) makes it easier to line-and-level the formwork.A project-specific check must be made to determine whether the back-stay is also required for structural design reasons.

● The loads from the diagonal anchors are transferred via anchor walings (E) .

● The tie-rod 15.0mm and the super-plate 15.0 (F) together secure the anchor waling so that it cannot tilt or slip out of position.

● For each starter-block unit, two anchors are each placed 15 cm either side of the vertical axis of the starter-block unit.Exception: If the load-bearing capacity is sufficient for 1 anchor per starter-block unit, the anchors on each unit must be placed symmetrically.

Instead of the starter-block unit it is also possi-ble to use Doka supporting construction frames

☞ As a basic rule: The anchoring arrangements for the starter-block formwork are always dimensioned on a project-specific basis.

Anchoring on the structure

Positioning point and suspension pointComponents:

Both the positioning points and the suspension points are prepared using one single type of cone, the Univer-sal climbing cone (A) .The Cone screw B 7cm (C) also fulfils 2 functions:● On the positioning point - for fastening the Universal

climbing cone.● On the suspension point - as a safe means of sus-

pending the cantilever bracket.Preferably, pigtail anchors (D) are used, or - depend-ing on the characteristics of the structure - stop-anchors (F) .

Dimensioning the suspension point

Preparing the positioning point and suspension point

Tools needed:● Reversible ratchet 3/4"● Spanner for Universal climbing cone 15.0/20.0● Box nut 50 3/4"(for Cone screw B 7cm)

A Universal climbing coneB Sealing sleeve K (expendable anchoring component)C Cone screw B 7cmD Pigtail anchor (expendable anchoring component)E Depth markF Stop-anchor (expendable anchoring component)

The required cube compressive strength of the con-crete at the time of loading must be specified sepa-rately for each project by the structural designer. It will depend on the following factors:● the tensile force actually occurring● length of stop-anchor or pigtail anchor● distance from edgeThe introduction of the forces, the transfer of these forces into the structure, and the stability of the overall construction, must all be verified by the structural designer. The required cube compressive strength fck, cube, current must be at least 10 N/mm2, however. On dam projects using concretes that have been spe-cifically tailored to the project, the required length of the pigtail anchors must be determined in on-site trials (regarding concrete strength, type of concrete etc.).

☞ Important note:ONLY use "Form-tie system 20.0" or "Form-tie system 26.5"!Due to the high loads imposed on the suspen-sion points by dam formworks, the "Form-tie system 15.0" is not suitable!

☞ In standard applications using the dam form-work, the shear forces occurring at the suspen-sion point are very small and so do not need to be allowed for.

WARNING- against not screwing the pigtail anchor or stop anchor far enough into the Universal climbing cone. This may subsequently lead to reduced load-bearing capacity and to the failure of the sus-pension point - resulting in injury and damage.➤ Always screw in components until they fully

engage (i.e. up to the depth mark).

CAUTION➤ For the positioning point and suspension

point, ONLY use Cone screws B 7 cm (head of screw is red, to indicate its high load-bear-ing capacity)!

➤ The axis of the cantilever bracket and the axis of the Universal climbing cone must align - maximum angle-deviation 2°.

➤ Every time the Universal climbing cones are used, fit them with new sealing sleeves first.

WARNINGSensitive rod steel!➤ Never weld or heat tie-rods.➤ Tie rods that are damaged or have been

weakened by corrosion or wear must be withdrawn from use.

➤ Only use approved tie-rods.

Positioning pointwith hole drilled through the form-ply➤ Fasten a packing plate (G) (e.g. Dokaplex 15 mm) to

the form-ply (position as per project plan).➤ Drill a diam. 30 mm hole in the form-ply (position as

shown in the project plan).➤ Push the Cone screw B 7cm (C) through the form-

ply, screw it into the Universal climbing cone (A) and tighten it firmly.

➤ Screw the Pigtail anchor (D) into the Universal climb-ing cone (A) , until it engages (up to the depth mark (E) ).

a ... 35 - 45 mm

Note:Universal climbing cones are supplied with Sealing sleeves K (B) . Every time the Universal climbing cones are used again, fit them with new sealing sleeves first!

Form-ply protectionThe "Form-ply protector for cone 15.0" protects the form-ply from damage around the positioning-point. This is a particular advantage for formwork with high numbers of repeat uses.Possible thicknesses of form-ply: 18 - 27 mmIn order to fit the Form-ply protector, a 46 mm diam. hole must be drilled in the form-ply first.

If necessary, the Form-ply protector for cone 15.0 can be closed off with a Ribbed plug d38 (included with product).

● The axis of the universal climbing cone must be at right-angles to the surface of the concrete – maximum angle of deviation: 2°.

● The depth mark on the pigtail anchor or stop-anchor must be right up against the Universal climbing cone = must be screwed in to the full depth.

● The pigtail anchor must be facing down-wards

☞ Important note:The cone-fixing method that involves drilling through the form-ply is the one that is most suit-able for the working conditions encountered on dam construction sites. If the large size of the drilled hole makes it impracticable to use the Cone screw B 7cm for the positioning-point, (e.g. if the suspension points are often not in the same position as in the previous casting section), then the Posi-tioning clamp M30 must be used (hole diam. = 9 mm).The cone should only be fixed with the Posi-tioning disc M30 in exceptional situations! However, in this case additional precautions must be taken to ensure that it is not dislodged from its exact installation location during pour-ing!

Plumbing & aligning the formwork

Adjusting the formworkIn order to permit exact adjustment of the formwork ele-ments in relation to one another and to the structure, they are adjustable in both the vertical and the horizon-tal.

Tools needed:● Hammer● Reversible ratchet 1/2"● Box nut 24 1/2" and● Fork wrench 22/24 (for the threaded joins on the

adjusting spindles)

Preparing the adjusting operation➤ Release the pressure wedge (A) .

➤ Detach the formwork from the concrete.➤ Loosen the Waling-to-bracket holder D22 (B) with

a blow of the hammer.

Length adjustment➤ Push the formwork to either side.

☞ To make it possible to compensate for any deformations during pouring, the formwork should be adjusted with a forward inclination. The extent of this forward inclination (see project plan) will depend on the following fac-tors:● Block height● Pressure of the fresh concrete● Influence width per parallel frame section

Height and angle adjustmentThe adjusting spindles (C) permit a vertical adjust-ment range of approx. 150 mm. Also, the adjusting spindles can be re-mounted in different holes in the grid of fixing holes on the vertical waling (D) .

Height adjustment➤ Turn both adjusting spindles.

Side angle adjustment➤ Only turn one adjusting spindle.

Ending the adjusting operation➤ Tightly clamp the Waling-to-bracket holders D22

again.

Press the formwork to the concreteFor clean, exact concrete surfaces and transitions, the formwork element must be pressed very tightly against the previous section. This can be done quickly and easily with the pressure wedge of the swivel bearing plate.➤ After adjusting the formwork elements, tighten the

pressure wedges (A) .This presses the formwork element up against the previously cast section.

CAUTIONThere is a risk of the formwork tipping over in high winds.➤ If high wind speeds are likely, and when

work finishes for the day or before prolonged work-breaks, always take extra precautions to fix the formwork in place.

Suitable precautions: Move the formwork up against the concrete and wedge it firmly against the concrete.

Resetting by crane

β ... max. 30°

☞ Important note:● Observe all regulations applying to the oper-

ation of cranes where higher wind speeds are experienced.

● Only fasten the crane-cable hook to the sus-pension bolt (A) of the vertical waling. The crane-hoisting lugs on the formwork elements must not be used for lifting the formwork unit.

● Angle of inclination β: max. 30°● Brace the vertical waling sufficiently against

oblique pull (B) . Tightening torque of the couplers (C) : 50 Nm

● Bring the travelling unit as close to the cen-tre-of-gravity position as possible, and secure the Swivel bearing plate with the Swivel bolts.

● If lifting past sloping walls, fasten an over-hanging lifting device to the vertical waling.Where the formwork is inclined forward, check whether a tension guy-bracing chain is needed.

● When a single dam formwork unit is lifted, two open ends are left in the formwork sys-tem. These must be secured by mounting side protection (e.g. Handrail clamp S).

WARNING➤ "Passenger transportation" is forbidden!➤ Remove any loose parts from the scaffold

and formwork before lifting.
