ContentsUnplanned maintenance and the resulting production downtime is the bane of most organisations. Deloitte reports that such downtime costs industrial manufacturers £37 billion [US$50 billion], and that 42% downtime is caused by equipment failure.The combination of connected technology (the Industrial Internet of Things) becoming available at lower costs and greater data analytics makes it possible to monitor almost any machine and predict failure before it happens. This makes it possible for organisations to identify problems and plan downtime to suit their own schedule.
However, access to a range of sensors is only part of the overall picture.
“Intelligent maintenance is more than just technology and products, it's actually a way of thinking,”
says Richard Jeffers, Technical Director Northern Europe at RS. “It’s about anticipating potential failure and taking the right action to prevent or reduce the impact of that failure on your operations. Technology is what you use to enable and make predicting failure easier.”
The first step for organisations looking to reduce their unplanned maintenance, according to Jeffers, is to recognise the value of a predictive approach. Deloitte has found that predictive maintenance can“reduce the time required to plan maintenance by 20% to 50%, increase equipment uptime and availability by 10% to 20%, and reduce overall maintenance costs by 5% to 10%”. For many organisations, and their maintenance teams, the big question around smarter maintenance is where to start. For a lot of businesses, the test and learn approach works best as individuals and the organisation as a whole establish the best solutions for their needs.
“I visited a customer’s logistics site recently and they have taken a very sensible approach to introducing maintenance intelligence into the business,” recalls Jeffers. “They had around 800 motors in their building but had identified 13 that were crucial to their operations, so they have put temperature and vibration sensors on those motors to alert the maintenance team if they start to fail. This is a trial, but the business will start to roll out the technology to other motors over the next year as the technology proves itself.”
For many organisations, there is a need for expert help and access to knowledge that will help them adopt new technology. Recent research by RS and the Chartered Institute of Procurement and Supply showed that 54% of procurement and supply professionals in the maintenance, repair and operations function want access to knowledge services from suppliers, not just the products.
“RS provides a range of sensors for customers looking to adopt and enable their smart maintenance strategy,” says Jeffers. “But we also have expertise within the business to help customers understand and make the most of IIoT. We are using this technology in our own warehouse in Nuneaton, so we have first-hand knowledge of the technology in practice.”

Cutting the MRO costsof a confectionary giantRS has helped a leading confectionery manufacturer achieve significant cost savings in the indirect procurement process through its Purchasing Manager™ system.End inefficient, costly procurement processes Procurement teams and engineers face a number of challenges when it comes to the maintenance, repair and operation of their organisation’s assets and facilities. The supply chain for indirect materials is complex due to the number of stakeholders involved, a fragmented supply base and the sheer number of products split across multiple categories. In addition, there is constant pressure from senior management to reduce costs.
As one of the largest suppliers of industrial supplies, RS is in a unique position to understand the complex needs of its customers and to help these businesses improve their processes and make efficiencies.
The crucial statistic for organisations to understand is that with indirect procurement, process costs can be twice as much as the amount spent on the products themselves. So if your organisation spends £100,000 on purchasing products over the course of a year, you will spend a further £200,000 on processing or ‘soft costs’.

As such, there is significant value in reducing process costs, rather than focusing purely on the purchase price of individual items.
The challenge
An example of how RS has been able to help a customer take better control of its process costs is our work with a well-known confectionery manufacturer, a market leader within its category with a turnover in excess of £100 million.
RS has worked with this company for a number of years, supplying a wide variety of products. This includes electrical and automation products, PPE equipment, tools and test equipment, which are used by maintenance engineers to help keep operations running.
As a large organisation, the confectionary manufacturer had a long-term plan to streamline their purchasing process, which included reviewing all indirect spend. The procurement department was challenged to reduce admin and bureaucracy around the purchasing process so that it would be quicker and require less input from multiple stakeholders across the business.
Typically, the customer was spending significant time locating suppliers who had the products they needed and then comparing quotes; raising POs with a finance team; and arranging for delivery to be achieved in a time that didn’t impact the day- day business.
They also felt there was a great deal of duplication and manual entry of information during purchasing. In short, the process was delaying procurement of low-value products, while taking valuable time away from employees’ core responsibilities.
The solutionThe first step was to process map the company’s current procure-to-pay process. This was led by RS’s dedicated team of eCommerce specialists and the customer’s key stakeholders then, using a process cost calculator (produced in collaboration with Chartered Institute of Procurement & Supply), it was possible to calculate the time taken for each process step in order to produce the total cost to the company for every order they place.
By doing this, it was identified that each PO raised, took 88 minutes from end to end, costing £74 per order. For RS alone, they were placing over 200 orders annually, with a similar number of orders being placed with multiple suppliers.
RS found that the simplest way to remove many of the issues (and additional cost) in the process was to introduce PurchasingManager™ to the customer. PurchasingManager™ is a web-based, order management system used alongside the RS website. Buyers can create account structures across their organisation, assign spend controls, cost centres and approval limits to help manage all RS Online purchasing.
The system allows the end user, usually an engineer, to go onto the RS website, choose the product they need, order it and see when the delivery will be made. Behind the scenes a confirmation request is sent to a senior colleague who can quickly approve the cost and the order is processed.
PurchasingManager™ addressed the authorisation process and became the only authorisation required to approve an order from RS. Once an order is approved, it is sent directly to RS without procurement being involved. The confectionery customer was able to use a single monthly blanket order rather than individual POs, meaning that the only PO processing now takes place at the end of the month.
The existing process was unnecessarily complicated:
• An engineer would choose a basket of goods, raise a paper requisition and send it to their superior for authorisation
• Once this authorisation was granted the requisition was sent to procurement. Procurement would then check the price online before raising a purchase order
• The purchase order would need to be signed off by the head of procurement before the PO was emailed to RS for fulfilment
• Once the goods were delivered, a three-way match was needed between the email request, the PO on their system and the individual invoices
The outcome The customer now has a simplified workflow with empowered end users, which has significantly reduced processing costs, enabling all functions involved in the indirect purchasing process to focus on value added activities in their respective roles. The customer has moved from an average cost per order of £74 before PurchasingManager™ was introduced, to £46 now. The number of orders also increased to 1,089 annually as they consolidated more orders with RS, reducing their supplier base. Based on the new cost per order, this equated to a £30,492 savings annually compared to their old process.
The entire purchasing process has been greatly speeded up, more employees are ordering from trusted suppliers (rather than using local or online purchases), which improves contract compliance, and parts are being successfully delivered when engineers want them, which means there is far less downtime.
The result is that the customer has gone from an inefficient, costly process with too much duplication of tasks and a lack of clarity to becoming highly efficient with real transparency throughout the purchase-to-pay process.

Basically, for a cost of £1,375 any company can access two key tools for a 12 month period.
In fact across many industries unplanned downtime can often be up to six times more expensive than planned maintenance and also ensures that valuable time and resources are wasted during repair.
Just think of the cost when you call an emergency plumber if you have a leak in your bathroom at home, it’s very much the same concept. The shorter the notice and the higher the urgency, the more you will have to pay. Add in to that equation that these things rarely happen at a convenient time, planning and prevention are certainly the way forward.
That is why it is so important to implement a planned maintenance programme in industry, to take place when all of the required resources are readily available and at a time that will cause the least disruption to operations and customers. This then allows key decisions to also be made in advance, such as whether it should be carried out by an internal maintenance team or out-sourced to contractors. You can also factor in the time, budget, equipment and expertise required for each job. Those luxuries are not afforded when something goes unexpectedly wrong.
Often the best guidance for regular maintenance timings and requirements comes from the manufacturer’s own recommendations, and whilst in an ideal world they would be consulted or even assist with each organisation’s maintenance plan, in real life that is rarely possible or cost effective.
It is for this reason that the recently partnership between RS Components and Schneider Electric drew my interest, as it could signal the ability to enable just that scenario for organisations across the UK.
They have recently launched an off the shelf ‘Service in a Box’ package, which is designed to complement the planned maintenance programme of any company, no matter how big or small for a fixed price.
The first is a dedicated 24/7 telephone technical support line, which is available 365 days per year. In other words you would have a direct telephone number to speak with an application based product expert from the manufacturer at any time of the day or night. This even comes with a guarantee that you will receive fast and efficient service during the busiest call periods.
However, in truth it was the second part that really caught my attention. Included in the ‘Service in a Box’ is one full engineer day on your plant or site for a Schneider Electric engineer. That is eight hours with the manufacturer’s own engineer on site. What’s more, there is a choice of services that they are able to carry out during the visit, providing it is previously agreed in a scope of work and fits within the allotted time.
Maybe you have recently ordered Schneider Electric products from RS Components, but need them installed or commissioned? The Schneider engineer could complete this for a number of automation applications, including panels, motors or PLC-based applications.
Alternatively they can compile a complete Health Check of your Schneider application covering product and system visual inspection, diagnostics and interrogation. Once complete they will then send a thorough Health Check report outlining findings, advising on obsolescence, optional upgrade paths and any possible cautions or warnings to help reduce downtime. After receiving this report, you can then organise a free of charge follow up visit from an RS Account Manager to discuss any ongoing requirements if necessary.
Or maybe your business would benefit more from training for your maintenance employees? Again this could be utilized as part of the one engineer day.
It certainly seems like it could be a great asset for companies big and small who have Schneider products installed.

Get connected and know more• Embrace IOT - For building owners, the IoT will dramatically reduce operational and maintenance costs because of its’ ability
to collect and support analysis of previously unattainable data. Sensors placed on building equipment will monitor operation and automatically schedule maintenance tasks based on usage rather than time-based intervals. This makes truly predictive maintenance a reality for many, and it saves costs as reactive maintenance is 3 to 9 times more costly than scheduled.
• Release trapped data – Many buildings already use BMS, lighting control systems and energy sub-metering to help control and monitor day-to-day operation. Unfortunately this data is often trapped and can only be accessed locally inside a control or distribution panel. Using data gateways, serial to Ethernet access points and other devices which help release legacy data onto Ethernet can allow centralised monitoring of large complex buildings to aid operational teams in running the building more effectively.
Longer life means less maintenance• Friction is the enemy – Wear is a function of friction, so by reducing friction you have the dual benefit
of reducing wear and wasted energy. One solution is to use low friction bearings, such as the E2 series from SKF which reduce the friction moment by 30% compared to standard bearings extending operational life. Another option is to consider different bearing or bush materials such as Drylin® from Igus, which offers a lubrication-free, corrosion resistant solution for dirty or wet environments.
• Make the switch - LED lighting technology is no longer new, but continues to improve and drop in price with every passing year. The advantages in commercial and industrial buildings are two-fold; energy saving and reduced maintenance. With certain areas of lighting such as high bay, exterior security, and lighting in production environments often challenging to access, moving to a lighting technology which lasts up to 10x longer than florescent or metal halide saves valuable maintenance and downtime.
A healthy building is a happy building• Hot under the collar – Temperature in the work environment is one of the most often complained
about topics. Many heating and ventilation systems are controlled by out-dated bi-metallic switches with no intelligence and even less accuracy. There are now options to use intelligent thermostats which can both control & learn the optimum temperature, and wireless IoT connected temperature sensors which can be quickly installed to obtain accurate temperature data on an environment.
• Clear the air – Air quality within the building can sometimes be an area which is overlooked.However it is often just as important as temperature for a comfortable, healthy and productive working environment. There are now inexpensive handheld devices which can quickly monitor air quality - including particulates and CO2 levels – indicating that ventilation is may be insufficient and action needs to be taken.
