The Maintenance Routine is a means of providing written Maintenance Work Instructions and monitoring mechanisms to optimise valve, operator and instrumentation performance, increase safety, and minimise the risk of production losses by reducing the risk of potential failures.

Case studies using Acoustic Emission technology:

Detection of erosion damage in the body and trim of a bypass valve avoided the potentially catastrophic loss of containment of hazardous fluid on an offshore platform which would have led to emergency shutdown and consequential loss of production.

A leak detection survey reduced the required scope of an offshore shutdown campaign and saved an estimated $100,000.

Survey of 61 Pressure Safety Valves and Blowdown Valves found that 7 were leaking to flare with an estimated loss of 85 tonnes/year of gas.

Hydrostatic TestingValves are hydrostatically tested in order to prove the integrity of the valves pressure retention envelope and seat sealing capability.

High Pressure and Fugitive Emission TestingValves and associated products are pressure tested, leakage rates monitored and measured using calibrated Micro manometers. Fugitive emission testing is carried outwith any external leakages measured using our high sensitivity Mass Spectrometer.

Low Temperature / Cryogenic Testing / Elevated TemperatureFor low, Cryogenic and Elevated temperature testing we have purpose built thermally insulated test chambers. Liquid nitrogen is used as the cooling medium.

V-Map: Valve Monitoring for Analysis and Performance

V-MAP continuously monitors, alerts and reports on valve and actuator performance. It is a passive, non-intrusive monitoring system that responds to every valve operation, planned or unplanned, partial or full, that:

Issues warning of performance deterioration before unacceptable levels are reached Eliminates the need for personnel at the valve’s location Provides trending, benchmark comparison, reports, and audit records Provides analysis that will identify maintenance requirements and provide reliability data for confirmation of Safety Integrity Levels (SILs) Gives remote access availability for valve expert analysis and support

The NeedThe monitoring of the condition of Emergency Shutdown Valves (ESDVs), on both onshore and offshore Oil and Gas installations, is an essential part of ensuring the safety of personnel, protection of the environment and capital assets. The failure of an ESDV to operate on demand, or fail to provide a shut off will have major impact.

To demonstrate that an ESDV’s performance meets the installation’s safety criteria, it is normally subjected to routines involving inspection, partial closure, full closure, and leakage tests. These routines often require special test equipment and trained personnel, and will involve a planned shutdown thereby interrupting production.

Hence, there is need for a system that automatically reports valve performance and addresses the safety and personnel issues. This need to continuously demonstrate performance is met by Score’s V-MAP development. Data is acquired remotely without the need for personnel to be in attendance. V-MAP will also acquire data for every valve operation, including spurious ESDVs, so building up a history of performance that can be used in-lieu of a planned shutdown test.

The DevelopmentV-MAP has been developed based on Score’s long term experience in valve and actuator design, diagnostics, data acquisition, and system design and construction. The basic monitoring techniques and principles have been well developed in the past. It is the hardware and software developments of recent years that have enabled those techniques and principles to be implemented in a cost effective modular system design. One that can be tailored to the specific monitoring requirements, communications and protocols of the installation’s automation system.

The SystemV-MAP dedicated sensors are located on the valve and actuator and on the adjacent piping. The sensor types typically selected are:

Acoustic Emission leak detection sensors Strain gauges to measure the torque or force required by the valve Pressure transmitters to monitor the actuator fluid power requirement Position transmitter to measure the valve stroke

The V-MAP sensors are continuously logged by dedicated data acquisition units (DAUs). On detection of a valve operation the V-MAP server downloads the information from the DAUs and typically requests the following input from the installation’s automation databases:

Pipeline pressures and temperatures Actuator limit switch and solenoid status and timestamps ESDV event timestamps

Once the server has collected the raw data from the various sources, it is stored and the following functions performed to transform the data in to information:

Manipulation to obtain derived data The derived data is then analysed by use of proprietary algorithms for: Raising of alerts if performance characteristics exceed preset alarm or notification levels Comparison and trending with previous readings, benchmarks and design calculations Comparison of sensor outputs to detect sensor drift or malfunction Provision of summary reports

Introduction

The V-Scan Diagnostic Analyser, developed by Score Group plc, is a system that allows for complete independent testing of any air operated control valve irrespective of the manufacturer.

The V-Scan Diagnostic Analyser generates industry specific tests, written by Score’s Diagnostic Engineers, providing an optimum method to collect data on critical trip and control valves. This enables clients to have confidence in the safety system as well as providing optimal maintenance requirements to ensure valve availability. Score’s V-Scan system can also be used in conjunction with the V-Map system providing enhanced performance and reliability of valves.

V-Scan is rapidly becoming the preferred ongoing data analysis tool for Score’s many clients in the (LNG) Oil and Gas and mining industries. It is a vital tool for fault finding within critical control valves and shutdown planning.

The development of the V-Scan system was carried out by Score Group’s highly experienced instrumentation team and was based on extensive laboratory tests using valves, actuators and instrumentation from many different manufacturers. The team took account of the key demands specified by field technicians. These demands included requiring the system to be both lightweight and also robust with a long battery life. In addition, it was vital that the transducers used in the system had to be accurate and less susceptible to vibration compared to other data analysis units.

Not only were all of these requirements met with the development of Score’s V-Scan but as part of ongoing research and development, the system is constantly being assessed to maintain an easy-to-use setup application and fast, reliable delivery of results.

V-Scan is a system that is easy to use with reliable results. The design is based on utilizing a series of calibrated sensors as well as pressure and displacement transducers which send signals to a portable laptop computer via an I/O box. Within the laptop, data acquisition (DAQ) software interprets the results and generates an engineering report. The final report provides a record of the valve specification for the applicable valve, the measured test parameters and engineering comments. The recommendations are included following an engineering review of the results. As Score is completely independent of any manufacturer, the results and recommendations are completely unbiased.

Whilst more than 60 percent of installed control valves have performance problems, many can be resolved without the need for removal from the production line. V-Scan provides a non-intrusive diagnostic tool that can be used as part of a condition based monitoring programme. This can assist in developing a detailed scope for pending shutdowns and will provide clients with an efficient and cost effective way of determining what repairs are actually required.

The V-Scan system was developed to operate independently of all manufacturers in order to provide unbiased and efficient results. The new Computational Fluid Dynamics (CFD)facility is the latest inclusion to the expertise of the Engineering Group. With the CFD package, complex solid and fluid coupling problems can now be simulated and solved.

CFD analysis of a control valve, showing fluid flow paths, velocity, cavitation, and theircorrespondingfluid pressure on the solid parts.

Turbine blade simulation using CFD to determine efficiency, and also to analyse blade stress and deformation.

Coupled with the EDC’s experience in Finite Element Analysis and 3-D Parametric Modelling, the complete physics behind an engineering problem can be tackled.

From 3D modelling to finite-element meshing to solutions: the EDC’s comprehensive array of high-tech software is able to provide accurate engineering answers without the need for prototyping and/or actual lab tests – all done in the virtual environment, thus significantly cutting costs.

The EDC uses leading-edge 3D Parametric Computer-Aided Design (CAD) packages to produce extremely accurate models of parts and assemblies in the virtual environment. Coupled with this is our state-of-the-art Finite Element Analysis (FEA) suite, any 3D model parts and assemblies from CAD can be analysed.
