FERMENTER HEATING INSTALLATION

General InformationThis installation instruction applies only to the REHAU RAUBIO fer-menter heating system: - RAUBIO fermenter heating pipes with a RAUBIO Fix PE-XA diffusion

barrier - fermenter rail and mounting hardware made of V4A- Two-component hybrid mortar- PVC casing or core bore hole with core hole preservation- Multisealflange- V4Amanifoldwithcompressionringfittingandcheckvalvesmade

out of brass- Miscellaneous mounting hardware

The concrete container must be inspected to ensure that it’s design is suitable for this type of heating system. The fermenter heater must be designed in such a way that the difference bet-ween the fermentation temperature and the supply temperature of the heating circuit does not exceed 20 °C.

Casing/Core Bore Hole The RAUBIO pipes must be tension-free when exiting the fermenter. Therefore, the casing or the core bore hole must be positioned at an angle in the fermenter wall (refer to table 1). Alternatively, if pipe bend bracketsareapplied,a90°wallbreak-throughcanbeusedfortheinstallation.

Notes:Thebreak-throughmustalwaysbelocatedinapositionthatiseasilyaccessible for inspection purposes. If a core bore hole is applied as thebreak-through,thewalloftheboreholemustbesealed(REHAUboreholepreservation)inordertocloseanyhairlinecracksthatmayhave occurred.

The RAUBIO Fix PE-Xa rail is available in two designs: Fermenter rail H = 1.28 m: accommodates 16 circuits Fermenter rail H = 2.08 m: accommodates 26 circuits

Installation dimensions A1 and A2 = 50 cm must be complied with.

Antifreeze and Anticorrosion AgentsThe Fermenter heating system contains water and an antifreeze liquid in order to prevent corrosion and freezing of the medium when the system is not in operation. Additionally, the antifreeze contains corrosion inhibitors to protect the equipment components. A mixture containing 30 % REHAU antifreeze provides protection down to a temperatureof-15°C.

According to DIN 2000, the added water should not contain more than 100 mg/kg of chlorine. At least 25 % antifreeze is required in order to provide adequate corrosion protection.Cover Distributor,pipesandwallbreak-throughmustbeencasedinordertoavoiddamagefromenvironmentalinfluencessuchasUVradiation.

INSTALLATION STEPS

The RAUBIO Fix PE-Xa (Ø50 mm) fermenter rail is made of high-pressure crosslinked polyethylene (PE-Xa). The rails are mounted between 1 m and 1.2 m apart inside the fermenter. The styrene-free, fast-curing, high-performance hybrid mortar with building inspectorate approval to secure the RAUBIO Fix PE-Xa rails provides both “an anchor” as well as bore hole preservation.

1. Drilling the Mounting HolesIt is required to set 3 or 4 (1 m or 2 m rail) mounting points per rail. A template can then be used to indicate drill locations. The space between individual rails should be between 1 m and 1.2 m. For precast fermen-ters, the element seals should be positioned in the center between two rails. The holes are then drilled (Ø: 10 mm; depth: 65 mm).

2. Cleaning the HolesIn order to permit the “anchor” (two-component, hybrid mortar) to adhere securely to the bore hole wall, the bore holes must be blown out with com-pressed air (twice), brushed out (twice) and then blown out again (twice). To do this in accordance with the application instructions for the two-com-ponent mortar, a blow-out tool and a special cleaning brush (available in the RAUBIO Fix tool set) are provided. These requirements are necessary for building inspectorate approval, and can be met with the tools available in the RAUBIO Fix tool set:Blower: - Manual blowout, or; - Blowgun (requires a compressor, not part of the standard delivery)Brushing: - Cleaning brush (to be applied with a battery-powered screw- driver; screwdriver is not part of the standard delivery).

3a) Inject the two-component mortar in the drill hole using a special grout gun (available in the RAUBIO Fix tool set). During grouting, the two components are mixed and activated in the gun’s static mixer. When changing to a new static mixer, a small amount of the mortar must be discarded until a uniform mix can be obtained.

Proper dosing of motar (3 scale parts per bore hole; see two-compo-nent mortar application instructions for more detail)

3b) Screw M8 V4A threaded rods used to fasten the mounting into place.

3c)Beforethemortarhasfullyset,carryoutthefollowingtaskstoalignthe threaded rods:

I. Slight spacer over rod

II. Slight rail on rod to align the threaded rods.

Review curing times before continuing with the installation!

4. Screwing Down the RailsDepending on the ambient temperature, the paste’s curing time varies between 10-15 min and 2 hrs (refer to the information on the cartridge). For use during winter months, a more rapidly curing paste is available on request. Once the paste has cured, install the washers and bushings pro-videdinthescrewset.Tightenthenutsuntilthewasherslieflushagainstthe PE-Xa pipe of the RAUBIO Fix PE-Xa rail. Retighten the nuts approx. 2-3 hours after the initial tightening.

3. Injection of the anchor mass and gluing of the threaded rods

The following mounting steps must be performed directly after one another! Please observe the instruction manual of the injection mortar!

5. Feeding in the Heater CircuitsThe pipes are circumferentially threaded into their intended collets using a wind-off mechanism which is placed tangentially to the fermenter wall.

Observe the heating circuit lengths and leave an adequate amount of space to connect the pipes to the distributor.

6. Sealing FlangeMountthesealflangeinthewallbreak-through(coreborehole/casing)(refer to table 1 for the installation angle), and guide the pipes out of the fermenter.Usetheprovidedplugtosealtheopenpipebreak-throughsinthemultiplesealflange.Tightenthesealingflangescrewscrosswiseapplying10Nmoftorque.Thesealingflangemustbemountedinsucha way that the nuts lie on the outside so that they remain accessible during operation and can subsequently be retightened as required. We recommendinstallingasteelclamp(V4A)asadeflectoroverthewallbreak-through(protectionagainstfloatinglayers).Wherepipebendbracketsareemployedinthefermenter,thebracketsmustbeabletobesecured to the heater pipes.

9. Distributor ConnectionRAUBIO pipes are connected to the manifold in accordance with the Tichelmannprocess(seepicture9,10heatingcircuitsbasedontheirnumbering). - Close all ball valves.- Individually rinse out the pipe circuits.- Fill the pipe circuits with water/antifreeze and evacuate the air from

each circuit.- A heat exchanger made of V4A which is located between the heating circuitandtheblockheatingstationisrequiredforhydraulicseparation. Should it come into contact with noncorrosion-resistant materials, the heating circuit medium may damage noncorrosion-resistant system components.

10. Pressure TestingApply test pressure: Twice the operating pressure, but at least 6 bar. After 2 hours, increase to the previous starting pressure. Test period: 24 hours.

The pressure test has been successfully passed if no water escapes the pipe system at any point during the test and if the test pressure does not drop by more than 0.1 bar per hour.

FixingTo subsequently connect the individual heating circuits to the fermenter fixture,commerciallyavailable,water-resistantconstructionfoammustbe applied to all guide pipe holes in the fermenter rails. In order to protecttheheatingpipeintheareaoftheagitators,deflectorplatesarerequired if the distance between the heating circuit and agitator is too narrow.

7. Pipe Clamps guiding the Pipe out of the FermenterClampsareusedinordertoguidethepipestothemulti-sealingflange.The maximum spacing between the individual fastening points is 1.2 m. Because the clamps are capable of absorbing tensions of the pipes, it is requiredtoatleastplaceoneclampforeverypipebetweenthebreak-through and the pipe rail. After the initial clamp installation on the threaded rod, the screws are subsequently tightened in accordance with steps 1-3.

Increase the tension on the guided pipes in the rails prior to securing the clampsontheflangescrews.

Information Related to Planning, Installation and Operation of a Biogas Plant Using RAUBIO Heating Systems

Selecting the Right RAUBIO Fix PE-Xa System Design

For operating conditions where the dry substance content is < 10 %:-> Usage of RAUBIO Fix 20 cm spacers – RAUBIO Fix 20 cm screw set.For operating conditions where the dry substance content > 12 %:-> Usage of RAUBIO Fix 6.5 cm spacers – RAUBIO Fix 6.5 cm screw set.For the transition range between a dry substance content of 10 % and 12 %, the selection of a system design with either the longer (20 cm) or shorter (6.5 cm) gap to the wall must be made in consultation with the individual plant manufacturer. The maximum dry substance content for the 6.5 cm design is 15 %.

Protection against Excessive Loads If the selected operation results in extreme loads on the RAUBIO fermenter heating system (as a result of, e.g. agitator speed, biomass, dry substance content, distance between the agitator and the heater, etc.), deflectorpanelsshouldbeinstalledtoprovideprotection.

Protection against Unanticipated Vibrations

In order to prevent unexpectedly large vibrations from occurring in the heating pipes of the RAUBIO Fix system,itisrequiredtousePUfoamtofixatethepipesintherailsystem.

Notes on Procedures Related to Emptying a Fermenter

Whenemptyingafermenter(forexample,formaintenancepurposes),anyfloatinglayersinthebiomass must be reduced, for example, by adding water and increasing biomass agitation in order to prevent the heating system from being damaged.

System Separation REHAU requires a V4A heat exchanger to provide hydraulic separation of the fermenter heating system, includingallitsassociatedinletlines.Theremustbenohydrauliccontactbetweentheblockheatingstation circuit and the fermenter heating system. We further require that all components downstream from the heat exchanger be made of corrosion resistant material.
