Plastic is the material of the 21st century. Variously cross-linked polymers are used to create a wide variety of products with extremely diverse properties: airtight films, rugged tires, impact- resistant paints, food-grade bottles, breathable plastic fibers, permanent adhesives, highly elastic nylon ropes, or durable insulating material.

The range of applications is enormous and will continue to grow through the development of new compounds. Plastics are even now replacing traditional materials. Composites are used in dental technology, and fiber-reinforced compounds allow for lightweight construction.

With more and more varieties, manufacturing plastics is becoming ever more complex. The demands on production and machine construction are increasing. The use of reliable and high-quality components is becoming all the more important both in machine design and in manufacturing the final product.

Balluff's comprehensive range with high-performance sensors, systems, and high quality networking and connectivity technologies serves as an ideal foundation. The high quality improves machine availability, enables sophisticated system concepts and contributes to more efficient utilization, whether in injection or blow molding, tire construction and heating presses, or bonding and joining technol-ogy. Balluff technology is also designed to handle broad temperature ranges.

Material Handling – with High PrecisionPrecisely metered compounds and optimized processes require reliable technology.

Material handling is all about speed, precision and reliability. New compounds require exact metering of various components. The paths, the granulate, the fillers and the reinforcing materials take from the silos to the coupling stations, from the mixers to the injection molding machines, need to run like clockwork, in different produc-tion lines and in every single batch. This is the only way to continually ensure the purity of the plastic and the desired product quality. A secure, transparent process is therefore essential.

Capacitive and ultrasonic sensors ensure accurate levels. Industrial RFID assumes reliable control of every step and continually records all process and product data. Autonomous systems increase the efficiency of the feed, enhance the production quality and make continuous documentation possible. This optimizes the process, reduces complaints and provides legal security.

Continuously monitor the levelHigh-resolution ultrasonic sensors reliably monitor the level of granulates and powders in silos. The non-contact measurement technology is continuous and virtually immune to dust and dirt. The fill level can optionally be output by an analog signal or with two switching signals as min/max values.

■■ Non-contact■■ Detects even the smallest objects■■ Block and cylinder designs

Adhere to min/max levelsTo ensure continuous material feed, the min/max levels need to be reliably detected in the injection molding machine. Capacitive sensors are ideal level detectors. Whether in the hopper, in direct contact with the materials or through the outer wall, they reliably determine all the values.

Injection Molding – with Maximum ContinuityDurability and accuracy are required for a continuous process.

Injection molding demands quality, reliability, precision and economy. An uninterrupted process needs to be ensured on the injection molding machine. Inexpensive, wear-prone sensors often fail prematurely in large quantities when continually used, resulting in costly downtime.

High-quality Balluff position measurement systems, high-pressure-resistant and temperature-resistant capacitive and pressure sensors ensure continuity. Balluff sensors are optimized in our accredited in-house laboratory through Highly Accelerated Life Tests (HALT). This means the products are subjected to extreme load conditions even during the development phase. Possible weak points are eliminated and a solid product design is ensured.

This durable, extremely precise technology optimizes system availability by eliminating downtimes. Its precision makes products of the highest quality possible.

■■ Productive and economical inspection ■■ Rapid installation and configuration ensure fast setup times ■■ Convenient setup in just three steps

When the same or different materials are joined to each other, lack of mechanical stability and sealing is a recurring problem. This is why first-class joining technologies are required in such sensitive areas as medical technology, electronics, and the food industry. Both ultrasonic and vibration welding offer the best preconditions for this secure joining. These technologies reduce processing time.

Yet ultrasonic and vibration welding still need to be monitored during the process. High-precision Balluff position measurement systems and versatile vision sensors make this possible. They support the process and help meet the high requirements for the product.

Robot-assisted automation tasks can be found throughout the plastics industry. The result is still often complex and costly network topology requiring time-consuming wiring, maintenance and replace-ment. Because wear and broken cables need to be dealt with.

Help is already there in many locations in the form of inductive couplers, which send signals and power without contact, and the easy to install communications standard IO-Link, which requires only an unshielded, three-conductor standard industrial cable.

IO-Link reduces the wiring effort and offers transparency down to the last meter. Every sensor is integrated into the fieldbus level. And for IO-Link devices continuous diagnostics and parameterization are provided by the controller. The benefits are clear: significant savings in time and money as well as high system availability.

The Balluff IO-Link portfolio with masters, hubs and intelligent sensors offers an incomparably wide selection for such efficiency.

Automation and Robotics – with Great FlexibilityWhy a simple network topology means high system availability.

Detecting end positions on the pneumatic cylinderIn order to reliably carry out all the movements on a tire building machine, magnetic cylinder sensors reliably detect the end positions of the piston in the pneumatic cylinder. They replace wear-prone reed switches and offer long service life.

■■ Precise switching point■■ Also for short stroke cylinders■■ Versions with temperature rating to 105 °C

Slider positioningHigh fitting accuracy means each tire layer must be precisely fed, wound and cut. Micropulse transducers position the sliders with extreme precision, so the winding is performed as needed and the tire build is correct.

■■ Highly precise and wear-free■■ For harsh environments■■ Impervious to vibration

Tire Building Machines – Precision Layer after LayerLong-life sensors guarantee minimal changeover times and high efficiency.

Tire manufacturers are burdened with even greater demands: the quality requirements of the automobile industry continue to rise. At the same time, tire manufacturing needs to remain economical. This means tire building machines have to be operated as efficiently as possible.

To address production of different batch sizes with minimal change-over times, Balluff offers advanced technology for the tire building machine. High-quality sensors detect end positions of the pneumatic cylinders, position the sliders for the correct tire build, or monitor for liner sag. This supports sophisticated machine designs, increases productivity and ensures high system availability.

Page 16: Plastics, Rubber & Tires - Precision and efficiency for high system availability

16

Monitoring the closing movementWhen the green tire is pressed into the hot mold under high pressure with hot water, the heating press must be tightly closed. A secure closing movement is ensured by Micropulse transducers.

■■ Profile designs for easy installation■■ Resistant to vibration■■ Reliable, even at high temperatures

Pressure monitoring where the action isThe wide temperature range of –40 to 125 °C and the reliable measuring technology of the pressure transmitters enable accurate pressure monitoring directly in the press. The solid transmitters have a flexible use. Eleven different pressure ranges, voltage or current output as well as various process connections are available.

■■ Extended temperature range■■ Stainless steel housing.■■ Great product variety

Curing Presses – with the Greatest Possible Repeat AccuracyHigh-quality, versatile technology ensures consistent tire quality.

The tire gets its final shape in curing presses. This means the components involved must withstand the harsh conditions of vulcanizing the green tires. In addition to heat and pressure, aggressive fluids such as releasing agents or special hydraulic oils need to be overcome.

Balluff has mastered the entire array of sensor operating principles and products with varied operating principles and offers high-quality, sturdy and long-life technology: contamination resistant and high-precision linear displacement systems whose repeat accuracy always ensures consistent results. Pressure sensors for high tem-peratures, which enable uniform pressure for every press process. High-temperature rated inductive sensors for cost-effective end position control. Or high-performance network technology, which ensures precise control of the pneumatic cylinders.

Balluff sensors are versatile and provide optimal solutions to ensure first-class tire quality.

Mold ID – with Absolute ReliabilityAutomatic documentation ensures optimal use of the injection molds.

Molds are subject to wear and tear and must be regularly main-tained. The regularity of inspection often depends on the experience of individual employees or handwritten notes that are not available to everyone. In many cases, therefore, maintenance and inspection are frequently carried out only if the produced parts no longer meet the required quality standards or if the mold malfunctions.

Mold ID makes this a thing of the past. Mold ID ensures condition-based maintenance of the molds without mold logs, which are cumbersome to keep and subject to errors. Because all relevant data, such as drawing number, number of shots, last maintenance or service life, is automatically saved on the mold and can be retrieved at any time. This makes the use of injection molds traceable and ensures their optimum utilization. And this in turn extends runtime, contributes to operational reliability, increases the systems' produc-tivity and improves efficiency.

Another advantage: Mold ID is an autonomous system. All machines can be upgraded individually, without the manufacturer and regard-less of the location.

Optimal use of moldsAutomatic documentation of the mold's usage using RFID reduces unplanned downtimes. A separate shot counter records all produc-tion cycles. All the data is available on a data carrier – on the mold or on the multi-coupling. And the tool status can be directly displayed on the machine.

■■ Overview of the life cycle of the mold currently in the machine■■ Mobile readout of the data using a smart phone or RFID handheld reader

20

Effects and cost-effectivenessThrough the automatic documentation of the shots and the notes concerning timely maintenance of the molds, a Mold ID system contributes to the increased efficiency of injection molding machines and molds. This has a positive effect on your key performance indicators – for example, on the OEE (overall equipment effective-ness) – because Mold ID ensures the availability and quality of the molds.

The sample calculation of amortization time or ROI (return on investment) on this page shows that different criteria influence profitability. Therefore the various areas are calculated separately (V1 to V3). Taken as a whole, it becomes apparent that the invest-ment in Mold ID pays off after a short time and saves money (V4).
