Pre-adjustment Check
1. Check the reel bearings for end play or radial play. There should be no end play or radial play. SeeSection 4.11 REEL BEARING.
2. Inspect the reel blades and bedknife to insure goodsharp edges without bends or nicks.
a. The leading edge of the reel blades (M, Figure4G) must be sharp, free of burrs and show nosigns of rounding off.
b. The bedknife and bedknife backing must besecurely tightened. The bedknife must bestraight and sharp.
c. A flat surface of at least 1/16 in. (1.6 mm)minimum must be maintained on the front face ofthe bedknife. See Figure 4H Use a standard flatfile to dress the bedknife.
3. If wear or damage is beyond the point where thereel or bedknife can be corrected by the lappingprocess, they must be reground.
4. Proper reel-to-bedknife adjustment is critical. A gapof 0.001 to 0.003” (0.025 to 0.076 mm) must bemaintained across the entire length of the reel andbedknife.
5. The reel must be parallel to the bedknife. Animproperly adjusted reel will lose its sharp edgesprematurely and may result in serious damage tothe reel and bedknife.
6. Grass conditions will also affect the adjustment.
a. Dry, sparse conditions will require a wider gap toprevent heat buildup and damage to the reel andbedknife.
b. High quality grass with a good moisture contentrequires a closer gap (near zero).

4.10 BEDKNIFE ADJUSTMENT __________________________________________________
1. Read Section 4.8 BEDKNIFE TO REEL beforemaking the adjustment.
2. Start adjustment at the leading end of the reel, followed by the trailing end. The leading end of thereel blades is that end which passes over thebedknife first during normal reel rotation.
3. Use adjusters (N and O, Figure 4I), to adjust gap.Loosen bottom adjuster (O) and turn top adjuster(N) down (Clockwise) to close gap.
a. Slide a feeler gauge or shim stock 0.001” -0.003” (0.025 - 0.076 mm) between the reelblade and the bedknife. Do not turn the reel.
b. Adjust the trailing end of the reel to the same gapin a similar manner then recheck the adjustmentat the leading end.
c. When the reel is properly adjusted to thebedknife, the reel will spin freely and you shouldbe able to cut a piece of newspaper, along thefull length of the reel, when the paper is held at90° to the bedknife.
4. After the bedknife is properly adjusted, tighten thebottom adjuster at each end.
Figure 4J
Note: Avoid excessive tightening or serious damage mayresult to bedknife and reel blades. Reels must turn freely.
Too much clearance between the bedknife and theblades will result in poor cutting quality. Too littleclearance will cause excessive wear to the cutting edgesand may cause damage to the bedknife, reel blades orother components.
If the reel blades make excessive contact with thebedknife, the added load on the cutting head motors willgreatly reduce the range of the unit on a single batterycharge. This condition could decrease the life of the reelmotors and may trip the motor current overloadprotection.

5.1 BATTERY SAFETY_________________________________________________________
Batteries contain dilute sulfuric acid which can result in severe burns.
Hydrogen gas is formed within a battery during the charging cycle. Hydrogen in concentrations of 4% and higher areexplosive and can be ignited by open flame or an electrical spark. A battery explosion will cause sulfuric acid andbattery components to be thrown over a large area with considerable force.
Always observe the following warnings when working on or near batteries:
5.2 BATTERY CONDITIONING __________________________________________________
A new battery set must go through a conditioning processbefore it will develop its maximum capacity. Conditioningmay take up to 50 charge/discharge cycles. A battery hasa maximum life, therefore good maintenance is designedto maximize the available life and reduce the factors thatcan reduce the life of the battery.
The conditioning process can be monitored by checkingthe specific gravity of the battery cells. After the batteryset has been recharged, spot check two or more batterycells. A fully charged fully conditioned battery with anelectrolyte temperature of 80° F (27° C) has a gravityreading of 1.280.
Until the battery conditioning period has been completed, limit the use of the E-Plex to nine greens.
As a battery ages, it still performs adequately except thatits capacity is diminished. Capacity describes the timethat a battery can continue to provide its design amperesfrom a full charge.
Temperature is important when conducting tests on abattery and test results must be corrected to compensatefor temperature differences.
WARNINGThe electrolyte in a storage batteryis a dilute acid which can causesevere burns to the skin and eyes.Treat all electrolyte spills to the bodyand eyes with extended flushingwith clear water. Contact aphysician immediately. Always wear
a safety shield or approved safety goggles whencharging batteries.
Hydrogen is explosive in concentrations as low as 4%and is generated in the charging cycle of electricmowers. Because it is lighter than air, it will collect inthe ceiling of buildings necessitating properventilation. Air exchanges of 5 changes per hour isconsidered the minimum requirement.
Never smoke around batteries.
Never charge batteries in an area that has open flameor electrical equipment that could cause an electricalarc.
Be sure that the key switch is off, all electricalaccessories are turned off and power connector isdisconnected before starting work on vehicle.
Remove all jewelry (watches, ring etc.)
!
TR016
WARNINGWrap wrenches with vinyl tape toprevent the possibility of a droppedwrench from ‘shorting out’ a battery, which could result in an explosion andsevere personal injury.
Electrolyte spills should be neutralizedwith a solution of 1/4 cup (59.1ml) of
sodium bicarbonate (baking soda) dissolved in 1-1/2gallons (5.7 liters) of water and flushed with water.
Never disconnect a circuit under load at a batteryterminal.
Wear appropriate protective clothing when workingwith batteries. Electrolyte can cause severe burns tothe eyes, skin and clothing.
Batteries, battery posts, terminals and relatedaccessories contain lead and lead compounds, chemicals known to the State of California to causecancer and reproductive harm. Wash your handsafter handling.

NOTE: For access to the battery compartment, removethe hand nut behind the seat that secures the seat plate.Tilt the seat forward and lift off the battery cover.
Lift–out Battery Rack
1. The E–Plex II is equipped with a lift–out battery rack. The lift–out rack provides a convenient way toservice batteries, replace batteries, or install anothercharged battery pack to extend the range of the unit.
2. To remove the battery rack, remove the wing nutsand washers from the two J–bolts which secure thebattery rack hold down to the frame and from thepower plug mounting studs. Remove the power plugfrom the steering arm.
3. Using a crane or hoist with adequate rating, securechain or hook to battery rack center lift support and
lift pack out of the frame. Reverse the procedure toinstall a new battery rack.
Figure 5A - Battery Rack
5.4 BATTERY FILLING ________________________________________________________
When the batteries require additional water, distilledwater is recommended (never use water with highmineral content).
Water should be added AFTER the batteries have beencharged so that it will not overflow during charging.
However, batteries should NOT be charged if theelectrolyte level is below the top of the plates. If the levelhas been allowed to go below the top of the plates, addjust enough water to cover the plates before charging. Then after charging, check the level again and add wateras required to bring it to the proper level.
The recommended fill level is 1/2 to 3/4 in. (13 to 19 mm)above the top of the separator plates.
1. Periodically spot check the electrolyte level in thecells. Excessive water consumption indicates one orall of the following:
a. Overchargingb. High temperature operationc. The battery is nearing the end of its service life

5.5 BATTERY MAINTENANCE __________________________________________________
A regularly scheduled maintenance program is vital tothe performance and maximum life of the batteries.
1. Keep the batteries clean at all times. Make sure thecell caps are in place to prevent water of debris fromgetting in the cells.
2. Be sure the batteries are fully charged before usingthe unit each day.
a. Never allow the batteries to become completelydischarged at any time. Alternately flashing LEDon the battery condition indicator indicates an 80percent depth of discharge. Do not operate unitat this battery charge level for any length of time.
b. Always fully recharge the batteries after everyuse, no matter how short.
c. After use in hot weather, the batteries should beallowed to cool for at least an hour beforecharging.
d. In cold weather, it is better to charge thebatteries just before use.
3. DO NOT allow discharged batteries to be stored orto sit idle for an extended period of time.
4. DO NOT use battery additives; they will shorten thelife of the batteries.
5. Once a week during the regular mowing season, spot check the specific gravity of two or morebattery cells, after fully charging the batteries.
6. Periodically spot check the electrolyte level in thecells.
5.6 SPECIFIC GRAVITY ________________________________________________________
The normal specific gravity readings for a fully chargedbattery should be between 1.250 and 1.280 aftercorrecting for temperature.
Check the specific gravity after the batteries have beencharged and before adding water to the cells
It is possible to purchase a combination hydrometer-thermometer which measures both specific gravity andthe electolyte temperature, otherwise use a standardhydrometer and a separate battery thermometer.
Temperature is important when measuring specificgravity and test results must be corrected to compensatefor temperature differences. To compensate for differenttemperatures, subtract one point (0.001) from themeasured reading for every 3° F (1.7° C) below 80° F(26.7° C) or add one point (0.001) from the measuredreading for every 3° F above 80° F.
EXAMPLE: A reading of 1.282 taken at 65° F (18.3°C) is compensated for temperature to 1.277 (1.282minus five points (0.005) equals 1.277).
If low specific gravity readings are found:
1. Make sure the cells you checked have a sufficientelectrolyte level.
2. Check all battery connections for tightness andcorrosion. A non metalic grease or protective spraymay be applied to the connections to inhibit furthercorrosion
3. Check for cracked or damaged battery case.
4. Check for broken or frayed battery cables.
If the hydrometer reading varies 30 points (0.030) ormore, it may indicate an aging or defective battery. Markthe cells with low specific gravity readings. Checkelectrolyte levels and recharge the batteries.
Take another gravity reading from all of the cells. If thehydrometer reading varies by more than 30 points(0.030) between two cells in the same battery, and theelectrolyte level is not low, it is a bad cell and the batteryshould be replaced.
If one of the batteries have been found defective, markthe bad battery and recharge with the bad battery still inplace. Once the batteries are charged, replace thedefective battery with a fully charged one (either a newbattery or one of equal age.

5.7 BATTERY CHARGER ______________________________________________________
The battery charger is designed to fully charge thebattery pack and will shut off automatically when thebatteries are fully charged. Read the instruction manualincluded with the charger for proper operating procedure.
Before charging, the following should be observed:
The charging must take place in an area that is wellventilated and capable of removing the hydrogen gasthat is generated by the charging process. A minimum offive air exchanges per hour is recommended.
The charging connector components are in goodcondition and free from dirt or debris. It is suggested toapply white lithium grease to both terminals to preventcorrosion.
The charger connector is fully inserted into the batterypack receptacle.
The charger connector/cord set is protected fromdamage and is located in an area to prevent injury thatmay result from personnel running over or tripping overthe cord set.
Install all chargers in accordance with the manufacturersinstructions.
If the charger is operated in an outdoor location, rainand sun protection must be provided.
Remove AC power cord from outlet before disconnectingbattery charger battery pack.
The charging (DC) cord is equipped with a polarizedconnector which fits into a matching receptacle on thebattery pack.
DO NOT disconnect DC connector when the charger isoperating.
If the charger is not operating correctly, unplug chargerfrom both the AC outlet and the battery pack and checkthe fuse.
To Charge Batteries:
1. Make certain ignition switch is off. Disconnect tractorpower connector.
2. Plug the AC power cord from the charger into asuitable wall outlet.
3. Connect the charger DC cord to the battery packconnector. The charger should start automatically.
4. When the batteries are fully charged, the chargerwill turn off automatically. Unplug the charger ACcord from thewall outlet first, then disconnect the DCcord from the battery connector.
WARNINGChargers should be mounted on a platform above theground, or in such a manner as to permit themaximum air flow underneath and around thecharger. Serious damage to the charger, overheatingand potential for fire may result if the charger does nothave sufficient air flow.
WARNINGHydrogen is explosive in concentrations as low as 4%and is generated in the charging cycle of electricmowers.

5.8 BATTERY PERFORMANCE__________________________________________________
To ensure maximum battery life:
1. Never allow the batteries to become completlydischarged at any time.
2. Always fully recharge the batteries after every use.
3. Check for conditions that will affect batteryperformance and life.
a. Too little clearance between the bedknife andreel
b. Improper cutting head lubrication
c. Low tire pressured. Improper operation of electrical systeme. Poor condition of charger plug and receptacle
4. Battery perfomance is also affected by the ambienttemperature. Battery capacity is increased by 7percent for every 15° F (8° C) the temperature isabove 77° F (25° C). Battery capacity is decreasedby 7 percent for every 15° F (8° C) the temperatureis below 77° F (25° C).
5.9 CLEANING BATTERIES_____________________________________________________When cleaning the batteries, do not use a water hosewithout first spraying with a solution of sodiumbicarbonate (baking soda) and water to neutralize anyacid deposits. Use of a water hose without firstneutralizing any acid, will move acid from the top of thebatteries to another area of the mower or storage facilitywhere it will attack the metal structure or the concrete/asphalt floor. After hosing down the batteries, a residuewill be left on the batteries which is conductive and willcontribute to the discharge of the batteries. Make surethe vent caps are in place before cleaning batteries. Usecare to insure the saoda and water solution does notenter the battery through the vent caps.
The correct cleaning technique is to spray the top andsides of the batteries with a solution of sodiumbicarbonate (baking soda) and water. This solution isbest applied with a garden type sprayer equipped with anon metallic spray wand. The solution should consist of1/4 cup (59.1 ml) of sodium bicarbonate (baking soda)mixed with 1-1/2 gallons (5.7 l) of clear water. In additionto the batteries, special attention should be paid tometallic components adjacent to the batteries whichshould also be sprayed with the sodium bicarbonate(baking soda) solution.
Allow the solution to sit for at least three minutes; use asoft bristle brush or cloth to wipe the tops of the batteriesin order to remove any residue that could cause the selfdischarge of the battery. Rinse the entire area with lowpressure clear water. Cleaning should take place yearlyor more often under extreme conditions.

5.11 END OF CHARGE CURRENT TEST ___________________________________________
This test involves reconnecting the charger to the fullycharged batteries and abserving the ammeter located onthe front of the charger.
1. Verify the batteries have been fully charged. Restartthe charger by disconnecting the DC cord from thebattery pack and reconnecting it.
2. The ammeter (On the charger) should jump to 12amps or more (depending on the charger), thenwithin 15 minutes reduce to a reading between 3and 8 amps.
If the reading remains above 8 amps, there is aproblem with one or more batteries which should beinvestigated further.
NOTE: Toward the end of the battery life, the finishcharge current will exceed 8 amps. If the batteries haveprovided their normal service life, they will need to bereplaced.
5.12 END OF CHARGE VOLTAGE TEST ___________________________________________
This test is made using a voltmeter, also on fully chargedbatteries and with the charger connected.
1. Verify the batteries have been fully charged. Restartthe charger by disconnecting the DC cord from thebattery pack and reconnecting it.
2. After 15 minutes (with the charger still running)measure the individual battery voltages using a volt-ohm meter. Place the Black probe on the Negative(–) terminal of the battery and the Red probe on thePostitive (+) terminal. Record all readings for thebatteries.
a. A fully charged battery should have a voltagereading between 7.4 and 7.9 volts.
b. A reading of less than 7.4 volts from everybattery indicates they are all nearing the end oftheir working life.
c. If one battery has a reading of less than 7 volts orvaries by more than 0.5 volts from the otherbatteries, check the specific gravity reading and/or a battery discharge test.
5.13 DISCHARGE TEST_________________________________________________________
Battery serviceability can be tested using a BatteryDischarge tester of the same voltage as the system to betested (48 volts for the E-Plex).
The Battery Discharge Tester will discharge the batteriesuntil the battery pack reaches terminal voltage (48 voltsystems terminal voltage is 42 volts). The time it takes toreach a terminal voltage is a useful test of batterydischarge time.
Items required for the test:
• Battery Discharge Tester• Battery Thermometer or use• Hydrometer/thermometer (Part No. 841056).
Battery discharge time is affected by temperature andrate of discharge (amps). If the Jacobsen discharger(Part No. 892857) is being used in this test, the dischargerate for the batteries is 56.25 amps at 48 volts (if anotherdischarger is being used, the discharge rate will have tobe determined before continuing).
The following charts and instructions will be used for thedischarge test.
Use Discharge Test Temperature Correction table forthe temperature compensation needed in step 6.
Use Battery Discharge Rates table to determine theoptimum amount of discharge time for the type of batterybeing tested.
1. Connect the discharger to a fully charged set ofbatteries. Connect the black clamp of the dischargerto the terminal marked "GND" (See Fig.1) on thebattery pack. Connect the red clamp of thedischarger to the +48 volt terminal (See Fig.1).
2. Turn on the discharger.
WARNINGUse care when using tools around the batteryterminals, and when possible, use insulated tools.Charge batteries in a well ventilated area to preventexplosive gas build up.
!
24
BATTERIES 5
3. The discharger should automatically turn off whenthe terminal voltage is reached (48 volt system, theterminal voltage is 42 volts).
4. During the discharge time, periodically measure thebattery pack voltage. Use a volt-ohm meter, set tomeasure DC volts. Connect the black lead of thevolt-ohm meter to the black cable of the dischargetester. Connect the red lead to the red cable of thedischarge tester.
5. When the voltage is within 0.5 volts of the terminalvoltage for the pack (42.5 volts), measure andrecord the voltage of the individual batteries. If thedischarger shuts of before all the measurementscan be taken, record the discharge time and thenrestart the discharger and finish taking the readings.
6. Take the electrolyte temperature reading and findthe correction factor for that reading in Chart 1 (SeePage 10).
7. Multiply the discharge time by the correction factor. The new value is the temperature compensateddischarge time.
EXAMPLE:The discharge rate for a Trojan T105 is 160 minutes.If the electrolyte temperature is 75° F (23.9° C),multiply 160 x 1.025 = 164
8. If the number of minutes required to reach theterminal voltage is 60% or more of the battery'sdischarge time rating, then the batteries are in goodcondition.
9. If the discharge time is below 60%, compare theindividual battery readings taken in step 5.
10. If any of the battery readings vary more than 0.5volts, then that battery is nearing the end of itsuseful life and should be replaced.
11. If all the individual battery readings are within the0.5 volts and the discharge time was low, then thebattery pack is nearing the end of its useful life andwill need to be replaced soon.

6.3 DIFFERENTIAL ____________________________________________________________
1. Oil should be kept up to the level of the filler plug hole(A, Figure 5B). Recommended oil type is EP80–90extreme pressure lubricant.
2. Differential oil should be changed using the drainplug (B) after the first 100 hours of operation, thenevery 600 hours or yearly.
Figure 6A
6.4 TIRES ___________________________________________________________________
NOTE: Improper inflation will reduce tire lifeconsiderably. Low tire pressure causes increased loadon the motor reducing range and high tire pressurereduces the “footprint” resulting in higher PSI groundpressure.
1. Keep tires properly inflated to prolong tire life. Checkinflation pressure while the tires are cool. Inspecttread wear.
2. Check the pressure with an accurate, low pressuretire gauge.
3. Keep tires inflated to:
Front - 10-12 psi - (69-83 kPa)
Rear - 8-10 psi (55-69 kPa)
6.5 WHEEL MOUNTING PROCEDURE ____________________________________________
1. Remove dirt, grease and oil from stud thread. Do notlubricate threads.
2. Position wheel on hub and inspect to insure fullcontact between mounting surface of wheel and hubor brake drum.
3. Finger tighten all hardware then torque hardware incriss-cross order; always tighten nuts in the topposition.
4. Check and retorque daily until torque is maintained,85-95 ft.lbs. (115-128 Nm).
A
B
CAUTIONUnless you have the proper training, tools andexperience, DO NOT attempt to mount a tire on a rim.Improper mounting can produce an explosion whichmay result in serious injury.
!
WARNINGMake sure the tractor is parked on a solid and levelsurface. Never work on a tractor that is supported onlyby the jack. Always use jack stands.
If only the front or rear of the tractor is raised, placechocks in front of and behind the wheels that are notraised.

6 MAINTENANCE
6.6 CUTTING UNIT MAINTENANCE ______________________________________________
The cutting units may be lowered for maintenance byturning the key switch to ON (without first turning it tostart) and activating the reel lift switch on the controlpanel.
Cleaning
The cutting units should be washed after each days useand dried as well as possible to prevent rust. All cuttingsurfaces (reel and bedknife) should be given a light coatof oil or other anti-rust compound.
Lubrication
The lubricant fittings at each end of both the front andrear rollers (C, Figure 5C), as well as the reel bearings(D) at each end should be lubricated periodically(approximately once each week). Use only enoughlubricant to keep the bearings from drying out. If too
much lubricant is used, it may drop off of the mower ontothe turf causing damage to the grass.
Figure 6B
6.7 BACKLAPPING ___________________________________________________________
1. Check the reel and bedknife to determine ifbacklapping or grinding will restore the cutting edge.
2. If wear or damage is beyond the point where thecutting edges can be corrected by the lappingprocess, they must be reground.
3. Backlapping on a regular basis will help keep thecutting edges sharp and extend the life of the reel.
NOTE: Make sure the bedknife adjustment is correctbefore backlapping.
To Backlap:
1. Connect the backlapping unit to the reel (read andfollow the instructions for your backlapping unit). To
avoid electrical system damage, unplug the reelmotors before connecting the backlapping unit.
2. Apply an even amount of lapping compound with abrush to high spots first then along entire length ofthe reel. Use a brush with a long enough handle toavoid contact with the rotating blades.
3. Continue lapping and at the same time make aslight adjustment on the reel until there is a uniformclearance along the full length of the cutting edges.
4. Once all the blades on the reel are uniformly sharp, remove the backlapping unit from the cutting head.
5. Repeat the procedure for the other cutting units.
6. Wash all of the backlapping compound from all ofthe cutting units. Once they are thoroughly cleanedand dry, apply a light film of oil to the cutting edgesto help prevent rust.
7. After backlapping, the bedknife adjustment shouldbe made again. See Section 4.9
