4) Kiln:

Increase kiln speed to 4.5 rpm for reduce volumetric loading

from higher kiln capacity to keep kiln filling percentage when

increase the production by changing gear box and new AC drive

motor.

Kiln main burner replaced with high momentum burner

After modification, kiln can achieve the capacity up to 2,850

TPD with free CaO of clinker less than 1%.

5) Cooler:

Added fixed inlet at the cooler starting portion with new cooler

air fans in order to get maximum heat recuperation.

Replace 1st grate of cooler by LV cooler with relocation of

cooling air fan

Clinker transportation machine was modified for

support the new upgrading capacity.

1) New LVT top cyclones

The LVT top cyclones will improve the efficiency and decrease the

pressure drop of the preheater.

2) Enlarge inlet area to 2nd stage cyclone

The inlet area to the 2nd stage is increased by lifting the roof in order

to decrease the inlet velocity and thereby the pressure loss.

3) LVT design dispersion box for all stages

New effective dispersion boxes are required to disperse the material

properly when the velocity on cyclone riser pipes increases. This will

ensure the effective heat transfer between hot gas and raw meal.

4) Extension of calciner

To increase the retention time and better burning of fuel in the

calciner

5) New inlet and triangular cut in bottom stage cyclone

The inlet modified according to the calciner modification. The new

inlet will have a positive effect on the coating tendencies in this inlet.

A triangular cut is made to the bottom stage cyclone in order to

improve the cyclone efficiency and decrease the specific heat

consumption.

6) Water spray in down comer

The water spray system is designed to reduce the temperature of the gases

leaving the preheater by 50C, which will increase the ID-fan capacity.

This water spray system will work as a secondary “cooling tower” as well.

7) New ID-fan and motor

It is necessary to install a new ID-fan with a higher flow and pressure

rating than the existing.

8) New filter fan and motor parallel to existing ESP Fan

A new parallel filter fan installed parallel to existing ESP fan. This will

facilitate to exhaust the additional kiln gases after the upgrading to 4000

tpd.

Job carried out :

New top stage cyclones

Top cyclones preheater will be replaced to the new LVT cyclones

(without refractory) for improving the efficiency. It can be

improved by installing a cylindrical part at the body of the

cyclone.

LVT suggest modifying the complete inlet duct section to the top

stage cyclones to LVT new design, to avoid the present ducting

“pinch point” at the cyclone inlets, where caking on tendency on

the roof has been observed. This will also reduce the pressure

drop over the top cyclone stage. The new cylindrical cyclone part

will also call for installation of an extra downcomer part.

Modification of the 4 stage cyclone

Expand the riser duct after Pre-calciner and Enlarge the riser part of

the Pre-calciner

A small but not unimportant improvement can be done in the riser

part of the calciner. The expansion of the riser part was done on

the front side (towards the kiln) and on the right side (seen from the

kiln). The start of the riser expansion to the sides has been done

nearly horizontal, which has created “shelves” and areas for possible

turbulence resulting in downwards flow and undesired material

dropping directly to the kiln (along the walls).

Main objective: To increase the kiln capacity from 4,320 to 4,800 TPD and increasing the waste firing upto 20%

In year 2008, Hanil cement at Danyang plant would like to upgrade plant capacity and they consult with LVT. After LVT team investigation, the LVT suggest that the Danyang plant can be upgraded to 4800 tpd from 4320 TPD as per the measured during pretest.

The operation by following the existing main equipment

In-Line Calciner (ILC) 5-stage preheater with swirl chamber

Job carried out :

1) Cyclone Preheater

The 4 existing top cyclones will be replaced by completely new LV Cyclones to reduce the pressure loss and to improve the top cyclone efficiency. This will lead to a bit higher pressure drop over the new LVT top stage cyclones. The cyclones are foreseen installed with 114 mm castable

2) Extension of the ILC calciner with New TAD inlet and new LVT mixing chamber

Hanil is firing approx. 20 % of waste fuel to the calciner. This leads to operational problems and CO formation in the calciner. Hanil possesses at the same time a strong desire to increase the waste firing to 30 %.

LVT therefore suggests extending the

existing calciner with a new square duct.

The result in the largest possible

extension of the calciner gas retention

time, which is crucial for the satisfying

completion of the combustion of the

waste fuel fired in the calciner.

approx. 4.6 seconds is achieved (at 4800

TPD)

New TAD inlet and

new mixing chamber

Installing a new LVT mixing

chamber and a modified TAD inlet to the

new mixing chamber. The reason is that

the existing swirl chamber is much too large (low gas velocity) and do not

facilitate a proper mixing of the calciner fuel (waste) and the combustion

air. The result is the observed CO problems out of the calciner.

With the new LVT mixing chamber we improve the start conditions for

the combustion of the calciner fuel (waste), and we are convinced that it

shall be possible to increase the %-waste fired from the existing 20 % –

even at the increased clinker production level to 4800 TPD.

3) New LVT material flap gates

Installation of new LVT material flap gates to minimize the amount of heat transfer bypass gas flows in the preheater.

Any amount of hot gas bypassing the heat transfer process stages leads to an increase in the kiln system heat consumption and to increased temperature profile and hereby to increased pressure drop and increased fan power consumptions

4) Modified inlets to the two bottom stage (C5) cyclones

Modification of the inlets to the two cyclone stage number 5 cyclones to minimize dust settlement and build up in these areas.

5) Material spreader boxes (distribution boxes)

The existing spreader boxes (distribution boxes) in the preheater are suggested replaced by new and more efficient spreader boxes of LVT design

The homogenizing silo replaced aeration system.

The kiln feeding added by new rotary feeder and belt weigh feeder

together with a new FULLER pump and blowers.

The kiln equipped with new four cyclones at top stage and 2nd stage

pre heater. The installation of LVT cyclone improved the efficiency of

the collection efficiency, decrease the pressure drop of the preheater

Modified inlet and new outlet of six cyclones at 3rd, 4th and 5th stage to

decrease the inlet velocity and thereby the pressure loss. This will

ensure the effective heat transfer between hot gas and raw meal.

Installed the new calciner placed inline on top of the kiln. The

retention time in the calciner will be about 2.5 s. The installation of the

calciner made the retention time and better burning of fuel in the

calciner.

1) Kiln-Preheater section modification (cont.)

The kiln shortened corresponding to the new lay out of the pre heater,

and a new kiln inlet seal was installed

A new ID fan with 15% reserve on the flow and 30% reserve on the

pressure was installed.

The gas conditioning tower was installed. Hot gases from the ID fan

was cooled in a conditioning tower to app. 200 dg. C, and at the

location of the existing ESP a new bag filter was installed. The existing

housing of the ESP can be re-used. For the de-dusting a new fan has

been included.

To make the cooler more efficient a new fixed inlet was installed with

a surface area of approximately 6 sqm. together with a new cooling fan

and the renovation of Grate 1.

With concept to control the entire flow of both material and air in the mill to be able to reduce the internal circulation of material in the mill

By modifying vertical mill to LV-MODE an increase in production of 18%, with a consequent power saving is possible

With concept to control the velocity of the air any point in the mill body from above the rollers. This system effectively separates the transport of the material rejected by the classifier from the air transport of material to the classifier

By increasing the efficiency of the entire classification process in the mill it is possible to reduce the specific power consumption of mill and fan
