    The Properties of Aluminium

    Aluminium has a unique and unbeatable combination of pro-

    perties that m ake it a versati le, highly usable and an att ractiveconstruction material.

    Aluminium is a l ight m etal wi th a densi ty of 2,700 kg/m , one3

    third that of steel. (8,400 kg/m )

    ElasticityThe Young's m odulus for alum inium (E=69 000 MPa) is a third

    that of steel. This m eans that the mom ent of inertia has tobe three times as great for an alum inium extrusion to achievethe sam e deflection as a steel profi le.

    JoiningAluminium can be joined using al l the norm al meth ods avail-

    able such as welding, brazing, adhesive bonding and riveting.

    Corrosion resistanceA thin layer of oxide is form ed when exposed to air. This pro-vides very good protect ion against cor rosion even in corrosiveenvironments. This layer can be further strengthened by sur-face treatments such as anodising or powder coating.

    Conductivity

    The therm al and electrical conductivit ies are excellent, evenwhen compared with copper. Furt herm ore, an aluminiumconductor h as only half the w eight of an equivalent copper

    conductor.

    Linear expansionAlum inium has a relatively high coefficient of l inear expan-sion compared to other m etals. This should be taken into

    account at the design stage to compensate for differences inexpansion.

    Non-toxicAluminium is non- toxic and is therefore highly suitable forthe preparation and storage of food.

    ReflectivityAluminium is a good reflector of both l ight and heat.

    StrengthAluminium is strong with a tensile strength between 70 and700 MPa, depending on the al loy and manufactur ing process.

    Extru sions of the right al loy and design can be as strong asstructural steel .

    FormabilityAluminium has good form abil i ty in both hot and coldcondition, a characteristic th at is used in ful l in th e extru sion

    process. Alum inium can also be cast, drawn and rol led.

    MachiningAluminium is very easy to machine. Ordinary fabricationequipment (saws and dri l ls) and machining equipment (lathes

    and mil l ing m achines) can be used.

    Thermal ConductivityAluminium therm al conductivity is half that of the equivalent

    3sized copper element (8 900 kg/m ), but has a density (2 700

    3kg/m ) of less than a third of that of the copper element. Theequivalent alum inium elem ent therefore comes at less than

    half the pr ice and is much easier to handle because of thelight weight.

    The choice of m aterial is a cr it ical decision in al l pr oduct de-velopment. Alum inium m akes it possible to give the product

    suitable physical and mechanical properties at the sam etime as achieving an aesthetical ly attr active appearance.

    Further m ore, the extru sion technique, combined with theright al loy and proper therm al treatm ent, offers an infinite

    num ber of application opportunit ies. It also form s the basisfor product im provement . Pure alum inium is only used in a

    l im ited way comm ercial ly. The majority of extrusions are

    made from alum inium al loyed wi th other m etals.

    The most com m on elements used are magnesium (Mg),silicon (Si), m anganese (Mn ), zinc (Zn) and copper (Cu). They

    form between 0.2 and 0.7 per cent of alum inium alloys.

    Aluminium alloys used for extrusions are gener ally designated

    with the fol lowing serial num bers:1000 series - Al

    6000 series - Al + Mg + Si

    The 1000 series is n ot heat t reatable. These alloys are oftenchosen in products where high therm al and electrical con-

    ductivity are desired. They have low strengt h.

    The 6000 series are heat tr eatable. They are the m ost com-monl y used extru sion al loys and have a wide r ange of appli-cations.

    The 6000 series has good extru dabilit y and can be solut ionheat treated at the extru sion tem perature. Further m ore,

    these al loys have m edium t o high strength , are easy to weldand offer good resistance to corrosion, even in m arine en-

    vironm ents. The bulk of th e extru ded mater ial for load bear-ing construct ions is made from these qualit ies. They are

    used for load bearing constructions both on land and at sea.

    The 6063 al loy offers m edium strength and is easy to extru de

    even for com plicated cr oss sections. This alloy is one of themost used extru sion al loys. It has good formabil i ty during

    bending in t he T4 condition . Typical applications are extr u-

    sions for windows and doors, l ighting, awnings, handrailsand fur niture. This material is highly suitable for anodising,

    both for decorative and pr otective reasons.

    The 6005 alloy has higher strengt h than 6063 but is sl ightly harder

    to extrude. The m aterial withstands comparatively l i tt le elon-

    gation before there is perm anent deform ation in the heattreated condition. This al loy can be exposed to greater inter-

    crystalline corrosion than 6063 and 6082, it is suitable foranodising for protective purposes but th e quality of the surface

    m ake decorative finishing m ore diff icult.

    The 6061/6082 alloys have high str ength q ualit ies and are

    suitable for extru sion of cross-sections that are not too com-

    plicated. Typical applications are load carr ying st ruct ures inships, offshore tr ansport, and the building industr y such as

    platform s, bridges, stairs, scaffolds and handrails. Them aterial is suitable for anodising for protective purposes.

    Temperature mechanical propert iesCare should be taken when using alum inium at high tempera-

    tures. Mechanical propert ies could signif icantly be reducedat tem peratures above 100C, especial ly i f the m aterial h as

    been therm ally hardened or cold worked.

    In gener al th e 6063, 6005, 6061 and 6082 alloys should not beused in stru ctures at tem peratures above 100C. The tensilestrength decreases as the temperatu re increases while elong-

    ation on fractur ing usually increases. It should be noted that

    the char acteristics are dependent on al loy, temper ature, andtim e. If the designer is unfamil iar with t he exact temper aturecharacter istics for a given alloy, it can be assumed as a start ing point that propert ies such as tension, shear and fatiguestrength vary in proportion to the tensile strength.

    Low temperature propert iesIn contrast to steel, alum inium al loys do not become br itt le

    at low tem peratures. In fact aluminium alloys increase in

    strength and ducti l i ty whilst im pact strength remain unchanged.As the tem perature decreases, below 0C, the yield str engthand tensile strength of alum inium alloys increase.

    Technical GradeTechnical grade im plies that th e fol lowing tests wil l becarried out.

    Ultrasonic testingThe alum inium bil let to be used wil l be ultr asonically tested

    to a pre-deter m ined level to detect inclusions and cracks.Should a customer require the bil let to be to a higher standard,the standard of acceptance shall be agreed with the custom er

    prior t o m anufacture and clearly stated on the order.

    Etch test piecesFor extru ded lengths or bars or sections produced, testpieces of the ful l cross-section shall be taken from t he front

    end and back end of th e extruded length. The specimen shallbe suitably prepared, etched and inspected. The etched sur-

    ?face shal l be free from harmful defects . I f any specimenreveals a harm ful defect, the relevant length of bar or section

    shall be scrapped.

    ?Definit ion - Har m ful defects in the above context refers to

    any physical defect such as cr acks and over extrusion,which can be seen with the naked eye. It is up to the pu r-

    chaser to inform the m anufacturer of any other possibledefects for w hich the product shoul d be checked.

    Longer than normal discardsFor each bi l let extruded, a longer than nor mal discard wil l beset and m aintained so as to obviate the risk of over extr usion.

    Dr ift testingAll hol low sections with wal l thickness up to 12 m m produced

    by the porthole t ype extrusion die shall have test pieces cutfrom every extruded length. Test pieces shall be subjected toan expansion test to determ ine the soundness of the extruded seam w elds. HE can however n ot provide a 100% guarantee

    on the w eld soundness even th ough the above testing has

    been carried out. It is the responsibi l i ty of the end user toensure that th e product is entirely suitable for i ts intended

    use. Profi les with wall thickness greater than 12 m m cannotbe drift tested.

    TraceabilityAll test pieces and heat treatm ent records relating t o Tech-

    nical Grade lots are kept for a period of six mont hs and fiveyears respectively to enable traceabilit y and ongoin g evalu-

    ation of qual ity.

    Manufactur ing Limits

    General NotesManufacturing l im its are im posed by available productionfacilities and also by the natur e of the extrusion process. Thesize and power of available extru sion presses lim it the overal l cross-sectional dimensions of sections. The stretching, hand-

    l ing and heat-treatment equipment l imi t cross-sect ional

    areas and lengths. Lengths m ay also be l im ited by transpor t

    restrictions. Minimu m t hickness, shape configuration andcomplexity of detai l m ay be l imited by the extrusion pr ocessas well as by press capacity. Manufactur ing lim its for sections of complicated shape and abnorm al design may be narrower

    than stated. The l imits given are for sections designed accor-

    ding to accepted extru sion design practice. The m aximumcircum scribing circle diameter s given on Page 12 are a guide

    and mu st not be read as being available at the minim umthickness shown in the adjacent colum n. A guide as to this

    ratio of circum scribing circle to minim um th ickness may beobtained from the diagram on Page 10. The m aximum l imits

    as dictated b y press capacity, are given on Page 12.

    Manufactur ing TolerancesAs with al l m anufacturing and fabrication processes, the pro-

    cess whereby alumin ium is extruded sets a range of manufac-turing tolerances within which aluminium extrusion products

    can be expected to vary.

    The extrusion process is rem arkable in i ts abil i ty to producelengths of intr icate shapes within close shape and dimen-

    sional tolerances. Norm al deviations are proved to be sm all

    and to h ave l i tt le im pact in a very wide range of applications.

    Although dies are pr oduced to exact size with virtuall y notolerances allowed in manufactur e, the extruded profile emer -ging from the die is subject to:

    ?Extru sion flow effects (influenced by die design and shape

    design)

    ?Cooling effects (both cooling m edium and profi le design

    can lead to irregular cooling)

    ?Handling effects (transfer and stretching)

    Minor deviations to shape and size can be expected to occur

    no m atter how experienced the die designer, how good thehandling equipment or h ow well- trained the operating staff.

    It is against this background that extrusion tolerances needto be part and parcel of the extrusion process. In no way are

    published tolerances to be seen as the extruder 's choice ofhow accurately he decides or wishes to wor k. Rather, extru -

    sion tolerances need to be seen and understood to be th e

    range of shape and dim ensional variations, which can beexpected from the process.

    The choice open to the extruder faced with requests for closer than standard or published tolerances depends on the nature

    of the request.

    ?If a metal d im ension is involved, i.e. across the web of achannel, the prospects are good that closer than norm al

    tolerances m ay be achieved provided th e dim ension ism easurable. Shorter die l ife is l ikely to be incurred becausethe die may need to be replaced earl ier t han norm ally isthe case, due to die wear.

    ?If a space dim ension is involved, i.e. the width acr oss the

    open flanges of a channel. Only in exceptional cases

    where it is vital for an assembly, wil l closer than DataBook toler ances be considered.

    The straightness of a length of extrusion can depend on th e

    degree to which the shape can be stretcher- straightened

    without incur ring shape distortion. A comprom ise betweenstraightness and shape may result. Both straightness and

    twist can be influenced by imbalance of the sh ape itself.

    It is m ost important th at new users of extruded products are

    aware from the design stage that machining toler ances can-

    not be expected from the extrusion pr ocess. All too often de-signers and draught sm an have had experience of machine

    shop tolerances only and need guidance in the u nderstan-ding of extrusion toler ances or th ey are l ikely to specify the

    tolerances they are most fam il iar with. This can result inneedless comm unications with producer plant s, possibly

    obscuring, as a resul t, very real needs a designer m ay have

    for closer than norm al tolerances.

    The time to discuss extru sion tolerances is thus at thedesign stage rather than after delivery of the product which

    m ay be found to be diff icult to use because al lowance hasnot been made for norm al tolerances.

    2.The m inimu m thickness at which a section can be extru ded

    is dependent on the al loy, circumscr ibing circle diameter,shape configuration and t he complexity of detai l . A guide to

    m inimum thickness l isted above does thus not relate to the

    maximum circumscribing circ le diameters.

    3.The maxim um lim it on cross-sectional area is imposed byextrusion ratio and stretching capacity. Sections of greater

    cross-sectional area may be supplied in the unstretchedcondition, on enquir y, but m echanical properties and

    straightness wil l not be guaranteed.

    Hollow ProfilesTube and hollow shapes for the architectur al and general

    engineering m arkets are produced by the porthole extrusionprocess. In this process the seam welds are form ed in the

    dies during the extrusion process. Although considerable

    tonnages of hollow shapes and tubing are regularly and

    successful ly extru ded and put t o good use, it is possible forweld sou ndness to be adversely affected by process factor s.In spite of al l m easures norm ally taken during extrusion to

    achieve sound w elds, the weld quality may vary along theextru ded length. Notwithstanding the successful use made

    regularly of hollow shapes and tubing produced by the port-

    hole extru sion m ethod, i t is not possible to guarantee suchwelds. Drift testing as described in th e section of Technical

    Grade, can be per form ed and gives a reasonable degree ofassurance of the seam weld quality. However, this test can

    only be carr ied out on the ends of hollow profi les and tubes.Where physical injury or danger can result fr om seam weld

    fai lure, e.g. hang gl ider tubing, yacht m asts, drift testing is

    recomm ended. Where tubing is required to contain pressu-rised fluids, pressure testing is recom m ended before use.

    Lengths

    Maximum lengthsThe norm al maximu m str aight length is 12 metres but 14,5

    m etre lengths m ay be available, subject to enquir y and de-pendent on transport conditions. Maximu m length m ay also

    be l imited by the maximum m ass of section that can besupplied.

    Minimum lengths

    Pieces less than 500 mm in length are gener ally available but are subject t o enquiry.

    Random lengthsWhere customer accepts random lengths and orders are en-

    dorsed accordingly, between 3 metres and 8 metr es wil l besupplied. It is possible to supply most of an order to a length

    suitable to the customer with in this range, and the balance

    only in random lengths.

    Multiple LengthsSections can be supplied in mul tiples of the required unitlength. In calculating the overall length an al lowance of 5m m

    m ust be made for each saw cut.

    Specif ied LengthsWhen a specified length is ordered, al l length s wil l be cut to

    specification within the l im its of the length tolerance.

    Spreader Sections

    All spreader sections ar e prone to defective areas at th e frontand back of each extru ded length (apart fr om t he front of the

    the rem oval of a rejection of up to 3 m eters of metal from thefront and 1 meter from t he back end of the pressed lengths.

    Forms of CorrosionOne of the principal reasons for choosing alum inium and its

    al loys for constr uction applications is their high cor rosionresistance. Although alum inium is a chem ical ly active metal ,

    i ts behaviour is stabil ised by the form ation of a protective

    fi lm of oxide on th e sur face. Generally, this f i lm is stable inaqueous solutions with pH 4.5 8.5. Furt her considerationsneed to be made if the pH exceeds these lim its or t he environ-

    ment contains chloride.

    Although generally very stable, the most com m on types ofcorrosion, which can occur on alum inium alloys, are

    summ arised below:

    Uniform attackThe corrosion proceeds hom ogeneously over th e whole sur -face of the metal. With aluminium and its al loys this type ofcorrosion is m ainly seen in very alkal ine or acid environments where the solubil i ty of the natur al oxide fi lm is high.

    Pitting corrosionPitting corrosion is the most com m on type of corrosive pheno-

    mena w ith l ight al loys, and is characterised by local discon-

    tinuit ies in the oxide fi lm , i .e. locally reduced fi lm thickness,rupt ure, localised concentrations of im purit ies/al loying ele-

    ment s, etc. Aluminium is sensitive to pitt ing when chlor ideions are present (e.g. sea water). Pits develop at w eak spots in

    the surface film s and at sites where the oxide film is m echani-cally damaged.

    Pitt ing can penetrate several m i l l imetres dur ing a short periodof t ime if the sur rounding conditions are extrem ely unfavour-

    able. The pits can be of different shapes, wide or narr ow. Thenarrow pits can often be dangerous since the pits could be

    deep and diff icult to detect.

    The correct choice of alloy and sur face treatm ent e.g. anodis-

    ing, powder coat ing, coating wit h anodic layer (Zn), cathodicprotection with sacrif icial anodes or applied current, or by

    use of inhibitors, are m ethods which can be used to l im it orprevent pitting corrosion. Frequent cleaning, as well as ventila-

    t ion of dense constr uctions and a profi le design avoiding

    accumul ation of stagnant water, are recomm ended.

    Intergranular corrosion(IGC) is a selective corr osion aroun d the gr ains and in th e ad-

    jacent zon es wi th ou t an y appr ec iabl e a tt ack on the gr ain it sel f.

    The reason for th e IGC is a difference in cor rosion pot entialbetween grain boundaries and the bulk of the imm ediately

    adjacent gr ains. The difference in potential m ay be caused bythe difference in chemical com position between the two zones.This situation may for example develop as a result of slowcooling after the extrusion pr ocess.

    In this case the grains wil l be larger and the interm etal l ic par-t icles wi l l precipitate on the gr ain boundaries, thus increasingthe potential di fference between the gr ain boundaries and the

    interior of the grain.

    Due to the low metal consum ption, intercrystal l ine corrosionis diff icult to detect visually and even less by measurem entsof weight loss. However, if the corrosion is per m itted to propa-gate into the metal, the m echanical propert ies of the m aterialwil l be severely deteriorated.

    Alloys in 6000 series are nor m ally resistant t o IGC, however,

    this is dependent on the ch emical com position. Recrystal l-

    ised structures in addition to high content of Si or Cu, may

    give corrosion of th is type. Addition of Mn/ Cr wil l prevent orminim ise recrystal l isation. IGC of al loys in 7000 series isl inked to M gZn precipitates, which are very anodic compared

    to aluminium .

    One action to pr event IGC is the cor rect c hoice of alloy. In ad-

    dit ion, see the actions m entioned under Pitt ing Corrosion.

    Crevice corrosionCrevice corrosion m ay occur in nar row crevices, f i l led withl iquid (e.g. water). Use of sealant pr ior to joining may prevent

    penetration of m oisture. By use of correct pr ofi le design, i t ispossible to minim ise the risk of crevice corr osion.

    Water staining is a type of crevice corros ion and is caused by

    water or m oisture entrapped between, for example, densely

    stacked profi les. Water staining is a very comm on corrosiontype. The appearance varies from iridescent in m ild cases, to

    white, grey or black in m ore severe instances. Water stainingon profiles is norm ally removed by finishing (grinding) or pow-

    der coating.

    Profi les without any surface treatment should never be stored

    outdoors, even though plastic wr apping is used, because ofrisk of condensation. Storing shoul d be carried out in places

    with a m aximum relative hum idity of RH 45 %, and a maxi-m um temperatur e variation of 5C. Dur ing transpor tation

    from a cold to a warmer area, the temper ature should beincreased gradually to avoid condensation on the m etal.

    Galvanic corrosionGalvanic corrosion is the type of corrosion that occurs wh en

    two m etall ic m aterials are in contact in the presence of anelectrolyte. Corrosion will increase on the least noble material (the anode) and decrease on t he nobles t (the cathode). Sincealum inium is less noble than most comm only used construc-

    t ion m aterials, with the exception of zinc, magnesium andcadmium , this can be a serious form of corrosion with alumi-

    n ium.

    The protective effect from the oxide layer can be seriously

    comprom ised by the coupling to a m ore noble mater ial. Thisis especial ly dangerous in atmospheres or water with high

    concentrations of chlor ides or oth er aggressive substances.
