THREE MAIN METHODS WHICH ARE USED FOR PRODUCING THE KORMAX RANGE OF PLASTICS MATERIALS:

Plastic Extrusion

Plastic Extrusion is a manufacturing process in which

small beads [up to 2mm in diameter] are melted and

formed into a continuous profile. Extrusion process is

commonly used for producing rod, sheet, tube, profiles

and sheeting. Not all plastic materials can be extruded

as some plastic materials are produced by casting

[chemical reaction] or compression moulding.

Plastic Casting Process

Some plastics materials can be both extruded and cast,

nylon being an example. The casting process allows just

about any size and thickness to be produced without

degradation of the materials internal structure. Along

with a large range of sizes that are able to be produced

by casting, additives can be added to improve wear

resistance, heat stability and impact resistance.

The extrusion process starts by feeding the small plastic beads from a hopper into the barrel of the extruder. The

material is gradually melted by the mechanical energy generated by the extruder screw turning and heaters in the

barrel of the extruder. The molten plastic is then forced into a die which creates the shape of the plastic, the material

then cools and solidifies into the finished shape. Material is then cut to various lengths which can vary from less than

1m to up 100m [for small profiles that can be coiled]. Custom made shapes and sizes can be produced however new

dies maybe required which can cost anywhere from $1500 up to $10000’s depending on how complex the shape

of the profile. Special runs of different colours and sizes are also possible. They however, are subject to minimum

quantities [which could be something like 500metres or 1000kg or more] depending on material and shape. Common

materials that are extruded are PVC, polypropylene, acetal, PETP, nylon and polyethylene.

Most cast plastics are produced by mixing a number of chemicals together, then introducing an activator and

catalyst which causes a chemical reaction to happen. The liquid is then poured into a mould, (some times under

vacuum, under pressure or just at atmospheric pressure). The moulds maybe heated and the material solidifies

in the mould. The material may stay in the mould for mins, hours or days depending on material type, shape and

size. Moulds can be simple to very complex [range in price for $100 to $10000’s] depending on material, part and

quantities required. Similar to extruded materials, some materials require further treatment once cast to relieve stress

and improve dimensional stability. This is often achieved by heat treating in ovens over a long period of time.

Common plastic materials which are cast are nylon, polyurethane and acrylic.

The compression moulding process can start with either a powder or partly cured material. The material is compressed

in a mould, in some instances heat is applied, whilst under pressure the material takes the shape of the mould and

the shape is formed. Some materials [PTFE for example] after being compression moulded are then required to be

sintered. Sintering is a process where the part is placed in an oven to be heated and cooled in a very controlled

manner over a number of days or even longer depending on the part size.

Compression moulding

Third most common method for producing plastic

materials is compression moulding. Some of the plastic

raw materials are not in liquid form, not able to mixed

with chemicals or catalysts to react, or just not easily

able to be formed by heating alone. Hence a process

called compression moulding is used.

Overview

Kormax Acetal [technical name Polyoxymethylene] generally comes in either natural white or black colour. Material

has low moisture absorption [stable in humid environments], excellent machinability and its FDA compliance allows

for direct contact with food stuffs. The black has improved UV resistance and is the preferred choice for outdoor /

applications in direct sunlight. It has good dimensional stability but should not be used in temperatures operating

above 80ºC.

Availability

Most sizes are stocked in natural white colour, some sizes in black. Other colours such as red, blue, green etc., other

grades such as PE filled, metal detectable, anti static grades etc, and tube are available on special order but may be

Overview

Kormax Acetal Max [technical name polyoxymethylene + 10% PE] is a modified acetal and has approx 9% polyethylene

added to it. This acts like a lubricant and improves its wear resistance. The PE additive significantly improves the

impact resistance and reduces coeffcient of friction. Kormax Acetal Max complys with FDA guidelines and hence

suitable for use in the food processing equipment. Similar to Kormax Acetal, the material has excellent machinability,

low moisture absorption and can operate in temperatures up to 90oC.

Overview

Kormax Acrylic [technical name Polymethyl Methacrylate - or sometimes called PMMA] is a optically transparent

thermoplastic that has high light transmittance and high strength to weight ratio . Acrylics can easily be sawed, drilled

and machined. Surfaces can be readily sanded and polished. With heat applied, it can be bent and thermo formed.

It is possible to glue and is a economical general purpose material used in a wide variety of applications.

Kormax Acrylic Tube

Overview

Acrylic is an optically transparent thermoplastic that has high light transmittance properties and high strength to

weight ratio. Acrylics have good weathering resistance, low water absorption and can easily be bonded, welded

and fabricated. It is lighter and in some instances safer to use than glass it is often used as sight glasses and safety

guards.

Overview

Kormax HDPE [technical name High Density Polyethylene] has excellent chemical resistance, low mositure absorption

and good impact resistance. Kormax HDPE is able to be welded, heat formed and machined using metal and wood

working equipment. It is lower cost compared to other plastic materails. Being a polyeythlene material it floats in water,

is able to be used in cold temperatures and in food processing equipment / materials handling applications.

Kormax Nylon

Overview

Kormax Nylon [technical name Polyamide] is one of the most widely used engineering plastic materials due to its

excellent wear and bearing properties. Due to the way nylon shapes are manufactured, a vast array of shapes, sizes

and grades are available. Kormax Nylons are frequently used to replace metals and other materials and can be a

cost effective alternative. Kormax Nylons have extremely good wear resistance, high tensile strength, high impact

resistance and good chemical resistance against many harsh chemicals. Compared to some metals, nylon can be

up to 80% lighter.

Availability

Kormax Nylon is a natural white colour, black is available by enquiry. Other grades [Nylon Max and Nylon G] are also

stocked and have reduced friction, improved UV and wear resistance over the natural grade material. Large diameter

rods and tubes up to 1m diameter and sheets up to 200mm thick are also available by special order in different grades

and colours.

Overview

Kormax Nylon G is a modified nylon that has the addition of oil to enhance its wear capabilities, pressure velocity

ratio and reduce its friction. Kormax Nylon G has excellent impact strength, toughness wear resistance and can stand

sustained contact with a wide variety of chemicals. Kormax Nylon G has good load bearing properties, low coefficient

of friction and is self lubricating. It is available in a wide range of sizes in rods, sheets and tubes and can easily be

machined.

Overview

Kormax PE100 Black [technical name high density polyethylene pipe grade] has excellent chemical resistance, low

mositure absorption and good impact resistance. Similar to HDPE, it is able to be welded, heat formed and machined

using metal and wood working equipment. PE100 material is suitable for sewer, water pipe fittings and flanges. PE

100 Black has improved UV resistance over natural HDPE and is suitable for outdoor use.

Kormax PEEK

Overview

Kormax PEEK [technical name Poly Ether Ether Ketone] is a high performance thermoplastic. Kormax PEEK has

excellent chemical resistance and at high temperatures retains most of its physical properties. Kormax PEEK natural

has FDA approval for direct contact with food and has low flammability [V0] rating. Kormax PEEK natural is a light

brown colour and compared to other plastics materials is quite hard. Care needs to be taken over the material running

in contact with Kormax PEEK and ideally should be a hardened steel material to avoid wear on the mating surface.

Kormax PEEK is available by request in other grades, such as 30 % Glass filler, 30% Carbon fiber and bearing grade.

Kormax PETP

Overview

PETP [technical name Polyethylene teraphalate] is natural white colour [black is available by enquiry]. Kormax PETP

has excellent dimensional stability coupled with excellent wear resistance, low coefficient of friction, high strength

and resistance to moderate acid solutions making it very suitable for precision parts. Kormax PETP has a maximum

continuous service temperature of 100ºC and its FDA compliance allows it to be used in direct contact with food stuffs.

Impact resistance of Kormax PETP is limited due to its high strength and rigidity, but with low moisture absorption,

gives good dimensional stability in wet environments.

Kormax Polycarbonate is a super tough transparent plastic material that has high impact strength and virtually

unbreakable. It absorps little moisture and has high heat deflection temperature. Kormax Polycarbonate is able to

be cut, fabricated, bent, welded, formed and shaped easily. Kormax Polycarbonate is dimensionally stable in wet

conditions and is able to be used in direct contact with food down to -60ºC. A range of different sheet sizes and

Overview

Kormax Polyurethane is a unique material that is sometimes called the man made rubber. Polyurethane can be

produced in a broad range of hardnesses from super soft [rubber band type hardness] through to hard nylon type

consistancy. Often Kormax Polyurethane is used to replace rubber, plastics and metals because its toughness and

Overview

Kormax PTFE [technical name Poly Tetra Fluoro Ethylene] is a fluorocarbon based material which has excellent

temperature and chemical resistance. Kormax PTFE is often used for non stick coatings due to its extreme slipperiness.

There are few other plastic materials which have such a low coefficent of friction. Whilst Kormax PTFE is a very dense

material, compared to other plastic materials it is quite soft and has low abrasion resistance. It is also produced with

different additives such as glass, carbon, bronze and stainless steel which improves various physical properties of

Kormax PTFE.

The white 100% PTFE material is stocked on the shelf and available in a range of sheet thicknesses and rod sizes.

Kormax PVC

Overview

PVC [technical name Polyvinyl Chloride] is one of the most widely used plastic materials. It is commonly used in

pipe, pipe fittings and spouting. PVC has excellent chemical and weather resistance, is a good electrical and thermal

insulator, can be glued, welded, heat bent and shaped readily Kormax PVC can be used in temperatures up to 60ºC

and compared to other plastics material is low cost.

Availability

Kormax PVC sheet and rod is grey in colour and stocked in. Rods are available in other colours by enquiry in black,

orange or red, but may be subject to minimum order quantities. CPVC [Chlorinated PVC] which has similar properties

to PVC, but is able to be used up to 95ºC. Clear and foamed PVC formulations are also available by enquiry.

Overview

Kormax UHMWPE [short for Ultra high Molecular Weight Polyeythlene] has excellent chemical resistance, good

fatigue and wear resistance. Specific gravity of polyeythlene is less than 1, hence it floats in water and is easy to

identify. Kormax UHMWPE has excellent impact resistance and can be used in low temperatures down to -80ºC. Most

grades are non toxic and can be used in applications in direct contact with food and can be easily machined.

Overview

Kormax UHMWPE Eco is a special blend of UHMWPE which contains some recycled UHMWPE. The material has

enhanced UV properties making it more suited to outdoor applications and is more cost effective than natural material.

UHMWPE Eco has excellent abrasion and impact resistance does not absorp moisture and can be used down to

-70ºC. Material is able to machined easily.

Panel Saws, Drop saws and Beam saws are a common and effective means of cutting

sheet, rod and tube to size. It is recommended to use carbide tip blades with polished

top surfaces and good chip clearance can do many operations between sharpening's.

When cutting glass filled, glass re enforced and ceramic filled materials, tool life will be

shortened considerably. Good dust extraction system is essential to remove swarf, fine

dust from the cutting area. It is strongly recommended that materials are clamped when

cutting and on thicker sheets it maybe necessary to do 1 cut of 1/2 cutting depth, clear

the cutting path and then a final cut. Ideally saw blade should have a cutting speeds of

2000m/min, a tooth pitch of 3 - 5mm, a rake angle of 5 -10 degrees and a tooth clearance

of around 10 degrees.Saw

Turning

Machining of plastics materials in lathes can be done with both high speed steel tool bits or

with carbine inserts. Tooling should have polished top surfaces to help reduce the build up of

material on the inserts. Air blasts, swarf extraction systems right at the cutting face and flooding

the cutting face with a suitable coolant can be effective and removing swarf from the cutting

path or becoming entangled with moving or stationery parts. Cutting speeds of 300m/min and

feed rates of 12m/ mins, rake angles of 5 -10 degrees work well for most materials.

Bandsaw

Bandsaws, jigsaws and cut off bandsaws can be a very effective way of cutting plastic materials

to size and shape. In most instances it is difficult to use a lot of coolant hence feeds and speeds

should be kept to around 500m / min to avoid heating up and melting of plastic. Biggest nuisance

is swarf which can get caught up around bandsaw wheels, blade, melt and cause blade to

wander off. If doing a lot of cutting recommend stopping and cleaning out swarf frequently.

Blade should have a pitch of around 3 to 6mm, rake angle of 0 - 4 degrees and tooth clearance

angle of 15 - 30 degrees

Drill

High speed twist drills work fine for drilling most plastics materials, if drilling holes with a

depth of more than 2 times the diameter, then drill part way through, raise the drill to break

and clear out the swarf, make sure material is well clamped to avoid drill from grabbing and

picking up material. A 118 deg point angle with 10 - 15 degree lip clearance is recommended.

On a 12mm dia drill, use a speed of 700 rpm and feed rate of around 3mm per second. For

larger diameter holes, use a smaller pilot hole and progressively open out similar to drilling

steel, resist the temptation to use large drills and feeds as this can cause major stress in

the material, resulting micro cracks forming or in worst case material will break into pieces

cutting speed of 100m / min and feed rate of 15m/m work on most materials, but best to trial

and find optimum for each particular application.

Plastics Machining Tips

The following is a general guidelines for machining plastics for people that have not machined plastics before and the guide gives a starting point. Some things to be aware of before getting started

Plastic materials can expand up to 10 times more than metals. When measuring material, be aware of the ambient

temperature as sizes will change when material cools.

Plastic materials soften as they heat up. Materials also warp if large amounts of material are machined from 1 side

of a piece of sheet, try and machine plastics evenly.

For precision parts it is recommended to rough out parts close to size, rest the material, then finishing machining

with small final cuts.

Coolant can be used to remove heat and swarf, some plastics can be adversely affected when in contact with some

coolants, please check with Kormax that your coolant is not going to affect the material.

Plastic materials are generally softer than metals, thus can be marked a lot easier when held in vices or chuck jaws.

Soft jaws or holding on surfaces not seen can help the appearance of the finished product.

Vacuum beds, double sided sticky tape can be useful way on holding materials whilst being machined on routers

and milling machines.

Swarf can be a major nuisance when machining plastics. It heats up, melts around the cutters, can get caught up

in chucks, drills and around the machined parts. Use air blasts, coolant flooding and extraction systems to clear

the tool path. Also chip breakers, woodpecker cycles. interrupting the machining cycle and even stopping and

removing strands of material from the cutting area can prevent material getting caught up and prevent damage to

tooling and parts while machining.

In most instances, plastics will have different machining allowances, i.e. heavier interference fits, larger running

clearances and extra allowances for thermal changes than metals.

Whilst using plastic materials can give amazing results in some areas, they do have limitations and may not always

be the "best choice" as a direct replacement for metal parts without some changes to design.

Not all plastic materials machine the same, some can be very difficult for the novice. For example, Kormax Acetal

is very easy to machine, however, Kormax Polyurethane is very difficult due to its softness, but with freezing can be

a lot easier.

Most plastics materials can be machined on wood working or metal working equipment as long as correct speed,

feed and tool geometry are used.

For best accurate sizes and good surface finish, always use cutting tools that have not been used to machine

metals first.
